Thanks Gus - the more info the better :D

This is awesome information for when I do my 78. Thanks for sharing. Subscribed.

Hey Gusb, do you have a drawing with the measurements of all the holes along the sill for Tire rack mount catch etc? I'm too lazy to do it myself in such a nice drawing. What program is that btw?

You are providing a timely service for me. I went out and confirmed your measutements last night. All were within a 32nd of an inch or so. So I just sent in a request for quote to my sheetmetal guy. I will post his quote once I get it. I asked for quotes on both inner and outer channels.

I'm working out hole locations and will post (new drawing, etc.) as soon as I trust what I come up with. BTW - move carefully on my current sill dims - my sill, even though I've pulled it is in pieces and is toasted . Note the 5/16" radius (measured from the inside) on the main 14 ga structure - I'm not sure that is duplicated on the 18 ga skin - it seems much less of a radius on the cover piece? CCOT bends all look like sharp 90s but they don't look (in the website photos anyway) like they represent stock to my eye? Also trying to locate some good weld nuts to replace originals.

No fancy CAD software here - just Adobe Illustrator, micrometers, calipers, a bunch of Starrett steel rules - and a tape measure :).

A timely service for me - if you have an original jack in your 78 could you get me a close-up shot and the ID numbers on it at some point in future?

Thanks,
Gus

No problem.. I have my original. I'll get a pic up tonight...

Gus,

I made up our channels this evening. I put the latch recess in there with a little dickin' around. I think they look pretty good but its hard to judge your expectations from this far away. I also made a set without it.

ok, How do I get a set of those, and how much?

ding ding ding! I think we have a winner! those look awesome. the earlier model ones are infinitely easier (no lip and no latch indent) so if you are going to sell these you might as well make those too

Man - these are beautiful - just what I would expect from you!

I'll give you detailed feedback on fit, etc. going forward. The "dimple" looks great in the photos. If you like I can cut out a few small profiles from the original to send you if you feel the urge to manufacture more for others and really want to nail the stock sill. I can also get you dims for the other parts (support brackets, retainer behind the dimple, etc.) at some point if you like. It would be cool to see a complete sill with your level of quality built in. Looks like you may have lots of sill business if you want it.:)

Email PayPal amount when you're ready - can't wait to get my hands on these. Can you give me an estimate on the extra (without dimple) - might be a good backup for patch - or I may just hang it in the garage like fine art.:grinpimp:

What kind of a brake are you using to make those tight bends? My local sheetmetal guy can only do 5/8"ths minimum bends, and he has all the tools.

He did recomend a heater/AC guy, as they have tighter brakes.

Just a note - on the latch indents, when I press in the indent it deforms the material on the next face below on the channel. You can sort of see it in the indent close up shots above. Personally I think its fine and hardley noticeable but I just want to point it out.

As far as making more goes I am certainly into that. Gus got the "proto-type price" but I just off the top of my head I would charge about... say... $60 for plain older style (no lip or indent) - $65 for the lip but no indent - and $75 for the full deal. I'll have to start a thread in the merchandise storefront section. I'd like to see how Gus likes the fit before making more so I won't be making them for a couple of weeks anyway.

I am using a 0.551/0.709 double V Wilson bottom die with a 40302 Wilson top goose punch and an 100 ton Amada 10' CNC press (though it only takes 8 ton to bend it).

The indent was made on a 60 year old 20 ton press with a quick hand made tool.

Well, put me in line for one awl_teq... Seriously... Full meal deal for me...

Kevin (Awl_TEQ) has shipped the new sill channels - I'm excited about that :p.

Finally got some blasting done at a local powder coat guy, that should help get me moving on the patch work.

Getting the old salvageable sill parts together/patched for the new channels.

Superb work on the welding. What are you using there? Mig? Pics.
Ehsan
MIG - Millermatic 180 - trying to teach myself as I go. Also picked up the MIG book that Miller sells - watched a few videos on the web. Love the welding so far - don't care much for the grinding :grinpimp:

The 180 is great - working on the sill it might be cool to have a TIG for small things, more control, like welding nuts on , etc. Might try to go there some day if I can find a TIG class and scrape the bucks for equipment together. Funny how the welding opens up lots of projects I could never approach before. Again the Miller is great - if I get a TIG at some point I will save up my pennies and it will be a Miller.

A friend just bought the Diversion 165 TIG from Miller and he loves it. I was very impressed with the welding he is doing with it after a very short time. His welds with this unit look as good as any other TIG welding I've seen. Lists for $1600+ but I've seen it for under $1300.

I've had an eye on that - "Easy-to-understand operator interface", etc. Don't know what the negatives would be? Maybe there aren't any. ;)
