Spectacular looking build. You have exactly the truck I hope mine grows into one day. Thanks for taking the time to document this. Any issues almost a year later?
 
A few issues. I let some crap get into the fuel supply and it caused me some injector problems. I'm still sorting that out and hoping my stupidity did not damage the injector pump. There is a local diesel shop that will service my injection pump for $150 (which is a steal!) so I may have them just do it anyway to be sure it's all good.

I see you are in Denver....if you want to look at my truck, I'll be there next Wednesday and then heading down to Moab.
 
SEM tintable bedliner

I did wind up finally doing the liner on this. Serious pain in the butt to remove the previous owner's paint. There was some kind of rust treatment done and it had a compatibility issue with the top coat. It was kind of gooey and required a wire cup to remove it, but it left a tar of sorts on everything. Lots of wheeling, blasting, and degreasing, I finally had it clean enough to do the tint match liner. Came out pretty good.

One thing about the SEM stuff....it takes forever to dry hard.

I also removed the factory "heat shield" mats in the front. Good thing I did because there was rust having a party where the tub meets the firewall underneath it. Pictures don't necessarily show that, but it all got blasted down and treated with POR-15 prior to the SEM.

The saga continues. I washed my truck after Moab and some of the paint just fell off.....nice. Well, I hated the color anyway. Time to repaint! Found some bondo that had to go....

intercooler

Also found time to start the intercooler install. Found a volvo intercooler in the bone yard for $20. Dizzam.....fits the radiator and everything! Now, I just need the hoses and the upper mounts completed.

Very nice. Do you remember the year and model volvo? That was a perfect. Fit. I've been wanting to add a turbo to the BG2.

Nice metal work. Wish my tub was that good looking.
 
It was off of a 240, but I didn't catch the year....wish I did.

Yup, there are two coolers in front of the radiator, first one is intercooler, then a/c, then radiator.
I just drove 5 hours pulling the M101 up hill, running the a/c, and doing 70mph the whole time. No worries with the stock fan. Diesels don't tend to heat the water up as much as they will the exhaust. So, putting the intercooler in actually helps keep the whole engine cool. What I haven't tried yet is just how much it will alter the a/c performance when it's really hot out. I think it was only about 80 yesterday when I did the pull.
 
Wow that intercooler looks like a perfect fit. Are those plastic end caps? Do you have any finished pictures of the hose routing?
 
Yeah, the end caps are plastic. We'll find out what psi they are good for, although I only need about 11 max. No pix yet

I really thought this truck had avoided all the typical rust spots. Not so....just much tamer than every truck I have owned. The weird part is that the fenders rusted in different places. The passenger side rusted at the outer edge, and the driver's rusted at the turn signal brace.

The hood was clean though.

Also doctored up some turn signals from my FJ45. I never cared for the flimsy plastic boxes that come on the later cruisers. Expensive, fragile, gay. Since my 78 used the turn signal for the side running light, I'm required to have one. I found a button LED that I added to the sides and then retrofitted an LED to the center. The old bulb housing was shot anyway.

Any updates on this one? Fuel mileage, other mods, final paint? Pics? Hope to see you on some Rising Sun runs one of these days when I get my 40 back on the trails...I was envying your truck a few months back at one of the meetings...pretty much one of my dream builds...
 
not much to say lately...it's doing daily duty as a commuter right now. Honestly, I don't even track the mileage any longer. I think I fill up about every two weeks or so. I do take it on some trail rides, but not too many with my work schedule. About the only thing I have done since this thread is to add heated seats and a tuffy console. I have really been looking at doing some coil spring suspension work to this one, but I need to build out my new garage to work in. Right now, the tools would just walk away if they were out there! Oh, and speaking of new garage, new OLD house too. So, I have to do a repeat of all those projects I posted earlier in the thread. ;)
