I tried sparking this conversation in the 40/55 chat group, but everyone seems to have 40's. I am pretty certain that a rebuild is neccessary. After i ran it out of oil, it makes a whinning sound. It feels the same, but it hurts to listen to.
1. Is it possible to just drop the t-case
2. How difficult is this rebuild
3. what tools do i really need
4. where can i buy a complete rebuild kit
5. how much might these parts weigh (shipping out of 48)

Howdy! Yes, you can drop just the transfer case w/o pulling the transmission, but many prefer to pull both. Sometimes is it hard to separate them due to wear on the tranny output splines. Sometimes the seal between the units is a bit delicate during reassembly. I have done it both ways. Not very many parts in a tansfer case for a rebuild. Need to get a Factory Service Manual so you can see the whole process and then make a decision. Many of the Spepcialty Service Tools and be bypassed. Basic set of sockets and open/boxend wrenches does most of the work. Check the vendor section of IH8Mud for the nearest/cheapest supplier. Bushings, bearings, and seals should not weight much. If your box ran dry, then the bearings are suspect . First ones to go due to low lube levels are the needle bearings in the middle. Complete running/rebuilt transfer cases can be found, if you don't want to attempt repair by yourself. Check classifieds/want to buy lists on IH8Mud. John

1- Yes. You might and to drop the rear motor mounts to give you a little more room to work, but otherwise you need to disconnect the speedo, shifters, ebrake, drivelines, drop the bolts holding the cover and case, remove the tranny output nut, pull the gears, and pull. A case puller is great, although I usually just stick a big screw driver on there to seperate them (at the risk of marring the mating surfaces.

2- I doubt think it's too difficult. The worst part I had was getting the idler shims correct.

3-IIRC, nothing too special. A SST to hold the flange makes tightening the output nuts nice, but not completely necessary. You'll need a "pull scale" to check your bearing pre-load.

4- Cruiser Outfitters. Kurt is the MAN!

5- No idea.

Make sure you address why the case ran out of oil. It seems that if the breathers on the case or tranny gets clogged, a siphoning effect can occur, draining the 'case of its oil.

New transfer case is going to be cheaper than a rebuild, especially if you damaged your gears. Transfer cases are cheap, usually $100-250. You may find it easiest to remove the entire trans/ transfer. ON your 55 you have the bellhousing mounts to hold up the engine, so you do not need support for it when removing the trans. Take the opportunity to clean up everything and fix any old leaks.

Just did this today. PO had run it out of oil. It was complete junk.

Rebuild kit was about 160

Bought another t-case for 75

Took about 4 hr to rebuild and clean.

Took an hr to get the old one off

took about 2 to get the new one on.

I'm teaching a class tomorrow on t-case rebuilds. To bad your not closer.

I'll do a writeup on our rebuilds with pics Monday.

And you don't need to yank the tranny or drop the motor mounts on a 55 to remove the t-case. On a 40 it's almost nessessary.

i got a hold of a T-case, maybe. i look forward to your write-up. Where did you get your kit from, did it come with all neccessary gaskets and seals. I'll wait for the write-up. thanks

Is it true you don't need to support the tranny when disconnecting the transfercase? I'm kind of using the "porch rebuild" thread as a model, but it is base on a 40. I have a replacement t-case, and am going to compare visually, then make a call. it would be nice to get the jack out of there to allow it to swing vertical.

That is correct. Usually the tranny has a t-case sticking off the back, adding no support. Go for it!

On a 55 you don't need to drop the tranny to take off the t-case and you don't need to take the motor mounts off and lower the tranny. It will come off without any modification to the tranny.

It's good to have a second set of hands to do it.

Mine was difficult to seperate due to the input bearing binding on the tranny output shaft. I ended up heating it up with a propane torch and it came right off.

Sorry about not posting any pics of the class but we ended up not doing it for lack of interest.

I have a case here and given some time I could dissasemble and put it back together and take pics.

Call me if you have any questions.

Was it a club fcn? We are having some lack of interest here as well...

pigs before pigskin. It came out real easy. And it doesn't look bad at all. I think the whinning sound may have been created because the washer on the tranny side of the idle shaft was not connected. the teeth look good, i have pics for opinions. the lack of that washer made the gears line up in a not so good manner.

Where is the washer? And it needs to be there otherwise the idler gear will eat into the housing.

And the shift fork and sleeve look a little toasty.
