Just took the top off. I wanted to see what it looks like underneath (rust, etc.) and I'm going to see if our BJ60 seats will fit before I post the BJ up for sale. Rust under the top is minimal!

Cats shouldn't matter either. I am pretty sure it's only got one O2 and it's before the cat. It shouldn't affect the running since it's not monitored.

Just keep in mind the OX sensor is needed. You can abandon the cat.

As far as EGR, you can also install a freeze plug to the hole on the manifold. You will need to drill it out to a standard size, since the hole that is there isn't standard. After the hole is plugged you can bolt up the EGR valve, and cap off the vacuum ports on the throttle body that lead to the modulator.

That kit is ball joint spacers and add a leafs, which is what most people do to lift these torsion bar trucks cheap and easy. You may be able to source the parts cheaper seperately. Does that kit include new U bolts? I added two leaves from another 4 runner pack into my stock leaf pack to fix my rear sag and gain about an inch, and also more load capacity, and all that cost me was the price of new U bolts. As you have mentioned, the ZUK mod (putting coils in with the leaves) is cheap and easy and will help with rear sag, and should last forever. Personally, I wouldn't lift the front, you will have a harsher ride over rough roads, and 31s will fit fine stock, even when flexing. This is what I run. Not to mention you have a laundry list of big items that need to be taken care of.
 
You are right onemanarmy I have a monstrous list and if I can take a few things off I should. I may do the add-a-leaf and the springs that way I can haul a bit more. Since we are going to use this as a truck as well. Thank you sir!

New question: Swing out tire in the rear or tire underneath? My wife says underneath and I'm leaning that way as well.

Who is the source of the engine?

We have had lots of discussion on rebuilding and stuff. I would send your engine to a reputable, LOCAL, machine shop and let them do it. You then have control over the outcome, and by keeping it local you can hold somebody accountable if something isn't right.
