In September I took the FJ55 over to SRD (Strategic Racing Designs) in Vista, CA who is a sponsor on my latest Dezert People 15 offroad racing video. They started building the cage and will also mount the seats. I might also have them mount the engine and transmission.

How do they get in there and paint that thing once welded up?

You just paint it the best you can. I painted the entire cage in my T100 prerunner with a spray gun and automotive single stage paint. There is very thin paint or none where you can't get to with the spray gun but being inside it isn't really a problem or noticeable. For my FJ55 I will be having my friend do a full interior when I get to that point and might even have him wrap the top tubes of the cage with material. Same that he will use for the roof.
 
Hey everyone, unfortunately I don’t have much to update but some more work has been done with the cage and the seat mounts are done. Next is getting the engine and transmission to the shop so they can make the mounts. After that I’m going to have them put in the axles and suspension and then it will probably come home to get finished here.

5 years since my last post! I have some questions about manual locking hubs that I'll get to below...

Unfortunately I don't really have much to update other than we finally got my Tundra 4.7 engine and trans to the SRD shop earlier this year so the engine/trans mounts can be made. Back in 2019 or 2020 SRD moved from Vista (15 minutes from my house in Oceanside), up to the high desert a couple hours away. Trade deals can take forever, especially when both sides procrastinate. I don't think I posted an update about the FJ Cruiser manual transfer case that I bought. I swapped out the auto/electric shift Tundra transfer case because I don't want to mess with that wiring and prefer the manual shift t-case.

Once the engine is in, my friend Mike that has a new shop near Lake Havasu, AZ is going to pick it up and do allot of work for me. He built most of @landcruisnman's FJ55 when he worked at Richer Racing. Mike will build all of the suspension and possibly bumpers, sliders, bodywork and paint.

For my front axle I have the custom Ruff Stuff housing that's made for the 9.5" LC diff that I already have, and I have the FJ80 knuckle balls that need to be welded to the housing. I still need to get birfields and longer inner axles. I just noticed that Trail Gear has a 25% off sale until Nov. 5th so I'm probably going to order a pair of the Longfield gun drilled chromoly 30 spline birfields which would save me $200. They also make custom length axles but I haven't figured out the lengths I need yet. I'm going to try and figure that out before their sale is over ($285 each). My friend also said to check with Dutchman because they make custom axles at a good price and good service. I called and they haven't messed with Toyota axles very much. They could make them if they have the specs but said it would be in the $700-1000 range for the pair. Nitro Gear used to make them but they don't have those on their site anymore.

Stock FJ80 WMS is 63.5" and I had Ruff Stuff make my housing for a 66" WMS to match my 9" rear end. But I don't know if the diff location is exact compared to a stock FJ80 housing. So that extra 2.5" width that the axles need to be might not be an even 1.25" for each axle, if that makes sense...

Next thing is the hubs. The birfields I'm getting are the longer version for 94-97 FJ80's. I was planning on getting these Aisin hubs for about $300 for the pair

But the longer birfields will hit the inside of the hub so you need to cut the end of the axle off and use the inner snap ring grove. I've seen a spacer for the hub mentioned on the Round forge site. They said that Marks 4wd in Austraila is the only place they've seen that makes them. But the spacer on their site says its for the AVN hubs they sell and not what I expected to see for a spacer. I found these early ASCO long body hubs on City Racer. (ASCO is supposed to be the same as AISIN from what I've read) Do I just get these for $250 for the pair and be done with it? (no need to cut the axles) I've never heard of City Racer but saw some threads in here where people bought parts from them. Not sure the quality of these hubs though. It says they are repoduction.

Pretty sure the spline count is different on the 80 birfs, that’s what you need to verify. Otherwise they are longer versions of the Aisins.
Here's the description from the City Racer item page. Looks like they would work. I sent them a message asking about the repro quality compared to Aisin/ASCO.

5 years?!? Wow...

Those long-body ASCOs were originally from '76-'78 Pigs. 40s had the long birfs as well, but they shipped from Japan w/ flanges, not selectable hubs. The dealers would put Selectros, or Warns on at the ports. I even saw some Selectors that were Sears branded.

Kurt @cruiseroutfit has all kinds of Aisin/ASCO lock-outs, and they are very knowledgeable.

City Racer is legit as well.
 
I got a reply from City Racer about their reproduction long body hubs. I might order these.

"The quality is very comparable. We used material that's equivalent in hardness.
Our website is up to date. You can assume an item is in stock unless it indicates Sold Out."

And Mark's 4wd in Austraila replied about their spacers.

The spacers will only work for the AVM hubs.
If you wish to run the Asins Hubs, you will need to cut down the CV joint

I got the long body hubs in from City Racer yesterday.

I also got the Longfield FJ80 30 spline gun drilled birfields a few days ago from Trail Gear. But I noticed that the bell end seemed smaller than it should be. Stock FJ80 is 5" and these are 4". I confirmed with Trail Gear that they are for the FJ80. Someone in the 80 Series section said that they used to make them 5" before Trail Gear bought Longfield. I'm thinking about returning these and just go with RCV birfields because I need to get my custom length inner axle shafts from them. I thought Trail Gear made them but I found out they can only make custom lengths for the older pickups and 4runners. So far it looks like RCV is the best option for the custom axles. They said about $700 for a pair, or $400 extra if I buy their kit with birfields and axles. Not cheap but sounds like they are the best/strongest option.

I know a machinist from years ago that was building a similar front axle for a 100 series but couldn't find his contact info until yesterday after I started that thread. He said he has the measurement I need from the housing outer edge to the inside of the birfield but needs to dig it up.

Quick update on my FJ55. I ended up returning the Longfield FJ80 birfields/axles to Trail Gear. Sometime in the future I'll go all in and spend the money on RCV's but I still need to figure out the inner axle lengths. My friend had a stock birfield that he shipped to me so I need to mock it all up and figure out the measurements.

And I got some good news about a week ago. Justin at SRD was able to get my FJ55 back in his shop and is almost finished with mounting the engine and transmission. He sent a few photos of the trans crossmember and the engine sitting in it. He said he still needed to finish one of the engine mounts. Once that is done it will go to my friend Mike's shop and we'll get things going with the suspension and a long list of other things.
