I was not specifically saying I was going to use a saw - just demonstrating my lack of reluctance towards cutting the shaft... a grinder and and cut-off wheel(s) will be easier ya think?

Yes a grinder with a cut-off wheel is the way I did mine, and it was fairly easy. I measured the depth of the input on the toybox and cut that length on the H55F output and then kept fitting the two together until the mated together nicely.
 
Die grinder seems like a good tool :)

Great purchase. I did the 203/ 19 spline, but if I had the cash....that is where the money would have gone. That, or the Atals.

though I have no personal experience yet, if you have ever wheeled with someone with a doubler...its truly and amazing thing to see. The control that allows is most impressive.
 
I am hoping this latest batch of boxes do not require the trans output shaft dia to be reduced like they have in the past.
I can easily do it at work on one of the grinders, but i was hoping that i wouldn't have to splatter my trans.
I am awaiting your findings with fingers crossed.

I have been led to believe that that is NOT the case... we'll see.
 
This from Marlin (Brendan) regarding the shaft issue...

"Hey Mark. I believe what you are referring to has to do with the trans
output. My understanding is that we have found a minor difference in the
OD on some H55 output shafts. If your box won't slide on, you can sand
it with some emery cloth or with a buffing pad on a grinder and it will
knock it down just enough so they will slide together with no interference."

Does this sounds like what you are referring to?

It's not that big of deal once you know what the issue is. I used a cheap-o diamond file. I took about 30 minutes.
 
Well, over a year later and I am finally getting ready to install the H55/ToyBox/Split Tc combo into my 60 (pathetic, I know)

In any case I am writing up a check list and I thought I'd build it here. Please let me know what I have missed. Here is v1:

1. remove front seats, center console and front carpet
2. remove skid plate, tranny X member and driveshafts
3. remove H55 shifter and tranny hump cover
4. disconnect speedo cable, 4wd and reverse indicator wires
5. remove tranny/TC combo
6. remove TC from tranny
7. inspect/clean/regasket etc transfer case
8. bolt ToyBox and TC to (new) H55 tranny
9. fill all with fresh gear oil
10. replace clutch, pilot and TO bearings and rear main seal
11. bolt combo up to bellhousing
12. work out X member
13. work out shifters (twin stick, relocated ToyBox shifter etc)
14. work out driveshafts (I have a new custom rear, I'll need to make/get made a front)
15. put the interior etc back together....
