Vented gas caps are also fairly cheap. I got a Stant one for my old 40 and it worked well.

I guess I am hesitant to go here, as I do not want gas vapors back by the cap if I can avoid it. I am a little neurotic about certain things - any smell of anti-freeze freaks me out, I do not like smelling raw gas anywhere around a vehicle that is not fueling, and leaks - I H8 leaks!
 
I didn't do any fancy sizing, I just happened to have the can from the 62 my 3FE came out of ... it's probably 1.5-2x larger than the OEM 40 can. Its a gas, it will find the path of least resistance under pressure, I figured outside was better than inside ;)

Valid thoughts. I think I will see how much back pressure exists right now at the charcoal canister. If there is a lot, that could be why the check valve split at the vapor separator.
 
I was having issues with excess pressure building in the tank due to the amount of fuel cycling back to the tank through the return. I had perfect fuel pressure to the injectors, but my stock vapor recovery could not keep up. I put a pin hole in my fuel cap to make it "vented" until I could install a larger canister from a 62.

Thinking on this some more, can capacity would only mean you would smell vapors under the bottom of the can if it were not big enough to keep up with the vapors. If you had excess pressure in the tank, wouldn't that mean that the can was somehow plugged so the vapors could not move into the can? I wonder if there is a check valve in the can that was stuck, or if the charcoal matrix was clogged?

Before I starting putting in the new tank, I tested the vapor return line from the vapor separator w/ 15 PSI air - it took it no problem for what seemed like a long time (several minutes).

Why did Toyota engineers hate Pigs?

Exactly like that. With a full tank, it allowed gas to drain into the depression on top of the tank and made for great smells. I'd had it repaired when I had the tank cleaned while building the Pig 5 years ago but it reappeared. I'm told it's a common failure due to stress as the tank is mounted solidly to the frame without any bushings to allow give. Luckily found a good tank which cleaned up nicely and pressure tested ok.

I don't think they H8'd Pigs, they just designed them with "Easter Eggs" before it was cool and the chic thing to do at the time were puzzles like these... Ok, maybe they do H8 Pigs... if we get all Occam's Razor and stuff...
