I have found the Irwin Bolt extractors extremely useful for getting off rusty bolts. They hook into pliers, vice wrench, or ratchet.
You can get them at any home improvement store.

Disassembly work

Got 1 hour on the 60 today.

Finally got the downpipe freed up and removed. Had to cut the U-bolt off to get it off. Removed the bracket holding the cat on as well.




Suppose it needs a rebuild. The picture doesn't do the grease justice.


Question:
I found some small carbide or black plastic pieces in what I believe is the EGR pipe on the downpipe. Is this the air pump blades?


Question:
There is a rubber hose with what feels like a wire inside running to the cat. Do the 60's have an O2 sensor, or what am I looking at?

Thanks Winston. I have a set of the cheapo screw extractors from Auto-Zone that fit into my drill/ratchet as you mention. I have already ruined the smallest one... must be extremely high quality :rolleyes: . I will try to find the Irwin brand next time I buy a set.

No O2 Sensors on 60's It is a temp sensor If i remember correctly. Only 62's have O2 sensors.....

what does the temp sensor do? does it control anything? if so what?
bottom line is do i need it?

when i removed the cat from my truck i took the sensor out and since i didnt know what it did i left it kinda dangling there.... if i dont need it can i just cut it off?
 
The temp sensor tells the computer when to fire the air pump.

sorry to hijack again but will it make the truck run goofy when the temp sender is getting a cold reading or no reading at all?
 
Disassembly work

Got 1.5 hours on the 60 yesterday.

Pulled the center console so that I could unhook the temp sensor from the cat. conv.


Pulled the cat. conv. and left the sensor attached for now. PB blaster allowed me to undo all the bolts but 2 on the rear of the cat. I had to cut those off as I couldn't get the drill at a good angle to use a screw extractor. You can see the sensor plug in the pic.


Unhooked the muffler and rear exhuast pipe. One of the rubber mounts was broken.


I unhooked but did not remove the rear portion of the exhuast. It seems I cannot get it out. Is there a secret to twisting and pulling it out? Based on the receipts, it looks like one of the PO's had Midas put a muffler on. Not sure if they made it impossible for me to pull over the axle or not.

There are a couple other threads that talk about the sensor. It is a heat sensor to keep the cat from overheating. Truck will run fine with out it.. search for exhaust.. will turn up more info on the sensor..

Disassembly work

Worked for 1hr 10 min on the 60 today. Sorry for the delay, was in Orlando this week.

Pulled the speedometer cable off and pulled it up into the cab. Pulled the trailor hitch (4 bolts). Started to remove the rear bumper and ran into some rusted bolts.
 
Great work, keep it up. I love all of the pictures, get to see parts of the Cruiser I have never seen.

The FSM says to use a SST to pull the shifter off. Anyone have a picture of it?

Update

Sorry for no progress lately guys. I put 700 square feet of hardwood in the last few weeks and the garage has been a mess. Also took a couple of business trips (2 weeks) that killed all my time. I am anxious to get back to the project this week or next once I get the trim put back over the hardwood.
 
Wow, what an endeavor. I am working on My 83' FJ 60 as well. I am trying not to complelely disassemble it, at least as far as you are going. I only have a 1 car Garage and the Cruiser won't fit in there anyway, so it's in my Driveway and the weather is finally warming up enough to get things rolling.

Problem is, I have a lot of the same issues that you do, especially fender rust. Right now I am working sort of from the ground up. I have replaced all of the Suspension, Including springs shocks Ubolts and Bushings, and will be doing the shackles and pins soon. I have also rebuilt the Hubs on the Front. I will soon be rebuilding the Knuckles and replacing the brake calipers with 4-runner calipers at the suggestion of folks on Mud, followed by a Clutch rebuild, and exhaust replacment. I am trying to de-rust, clean, and paint everything I put back on the rig. Once everything is sound, Mechanically, i will begin doing body and interior work.

Do you see any problem with Rebuilding a 60 without taking the body off of the frame? You at least have convinced me that i need to take everything off of the front, as you did, to really access the Engine. I want to eventually pull it to rebuild it but time and funding are limited.

Got the garage cleaned up again and more time finished up.

I think the level of work you put into your rig is dependent on the condition. I was looking for a truck to do a ground up (body off) restoration on. Because I was going to do all the work, I intentionally bought a 60 that was NOT in good shape. If the truck has been in Colorado it's whole life, I don't think you should see much rust above frame level as it's not that humid here. Your plan sounds good as you don't want to dump a lot of money into cosmetic fixes when the truck doesn't run sound.

I am going with the larger front calipers as well when I get to that point.
