Took the 80 over to a guy I know that has a local muffler shop. He rerouted the exhaust over the frame rail and installed a new Magnaflow muffler.

Modified the head pipe by removing a couple of inches.

Cat #1 remains outside frame.

Pipe over frame

Cat #2 moved to inside frame. This was done to shorten the length of the cats on the outside so he would have enough room to send the pipe over the frame where there was the most room. No, the cat is not touching the x-fer case...over an inch away.

Exhaust is up high to avoid rocks.

Nice job, but I agree that second cat will probably not heat up enough to be of use and if it does it's real close to that TCase and I would be concerned about cooking the fluid + the seal. Other than the cat location the route is real nice. You may want to fab some king of heat shield for both transfer and to protect the feet of your back seat passengers.

Not a bad idea on the shield for the x-fer. The guy that installed the setup suggested an additional heat shield where the exhaust goes over the frame. He also suggested pulling up the carpet and putting down Dynomat or something similar to prevent the carpet from melting.

So how long is that shaft seal gonna last with that heat right next to it?

Other than that it looks pretty good. What did it all set you back?

Total for the job was $400.

Looks good. Some of the clearances are awfully close, do you get any vibration from metal/metal contact anywhere?

Im thinking youll want to do this before too long. I have a very similar routing if not identical but put a single high flow cat in place of your #1 (i got the single cat 95) and also used 3''. https://forum.ih8mud.com/80-series-tech/223533-new-3-cat-back-exhaust.html

The cab is toasty and dont think of storing chocolate of any sort in the console. I think im going to pull the pass. seat and go firewall to wheel well down the pass side over the exhaust w/ heat sheild and then add noise reduction in the whole rear of the cab. Oh and the carpet will melt; and i thought thought that was just the new cat smell;)
and on the note of heat, those mounts arent gonna last. Get some solid rod to rubber insulator mounts and youll be good. The heat eats those up, my roomate has gone through them on a stock exhaust and the 3 on mine lasted alomst one year before failing. You dont want that thing rattling around and stressing the Y pipe. Nice touch there btw.

Some of the clearances look closer in the pics than they really are and no rattles yet but i have not driven it that much since it was finished.

Well 2 reasons for me not going with 1 cat...1: The 2 I have work fine so i saved some expense. 2. I am in Cali so it needs to have 2 cats since that is what it came with. Most smog shops would probably not even notice though so long as the 1 cat was doing the job.

I am planning on doing the heat shielding before I drive more than a few miles.
