Not Toyota related, but somewhat pertinent... Awhile back the Shop came up with a show cage design for their Genesis (long wheelbase) Berrien Buggy. I've been working on coming up with the jig to produce these cages. Since the cage is in Bend-Tech, it made sense to design the jig in Bend-Tech as well and make the jig out of tube as well.

The Genesis body (also produced in-house):

There is also a separate jig to build the roof bar assembly. Then it, the A-pillar tube, B-pillar tube, C-pillar tube, and tubes between B & C-pillars will be put in place for the feet to be welded on and the tubes between B & C-pillars welded to the C-pillar. This will be available as a knockdown kit so that it can be shipped. Or everything can be welded together for the buggies built in-house or for those being picked up in-person.

As you can imagine, I lot of work goes into designing something from scratch. But then to design the jig so that everything can be built repeatedly with accuracy can be an even bigger project. With a one-off, you can eyeball things and nudge things a bit to make it all work out.

Amongst other things this weekend, the 2016 Expedition (wife’s daily, kid mover, weekend tow rig) started hesitating a bit under heavy load/heavy acceleration. Ok, it’s got 80k on it, Ford says 100k for plug changes but what the hey, let’s just do it now. Glad I did.

This rig is 1000 times easier to do than the old 5.4 mod motors. I’ve had a few of those and always let dealers do them, you can’t even see the last 2 cylinders against the firewall and they were famous for stripping threads. This one is an 3.5 eco-boost and aside from having a bunch more power the plugs are all pretty easy to get at. Hardest part was getting the wire harness clips off the coil packs ( friggin snap clip is too small for my fat fingers). After an hour it was done, the hesitation is gone and she’s back to her sporty self.
