Better yet. Clean the area that is being welded so its actually metal not paint or rust. Your welds will come out looking a lot better.

Thanks for the tip. I thought of welding first and smooth out the excess afterward. Next, sanding before primer. I guess its the other way around huh.

My cousin and his mechanic friends looked at my welds and joked about that's how engineers welds. I'm an engineer btw, and like he said i suck. I asked what did I do wrong. He said nothing wrong you just suck. So lots of exchanging fingers when welding. Practice makes perfect but i never get the hang of it. I'll try your pointer and see how it turns out. Thanks.
 
STEP 7: Weld the 2 chassis back together again
This process took much longer than expected. At first we cut a 5mm (3/16) thick steel 16” long. The plan is to weld the outside frame first. After making sure that the ground is level, we measured the frame from left to right, front to rear, diagonal, and weld the plate. Measure again, it’s off by 1/3”. So cut the weld, readjust and weld again. And off again, and again and again and again…. Holycr.… we look like al bundy now. I couldn’t stand it and called it a day. Will be back tomorrow with my laser pointer. I think I need 2. More is better, but a waste of money and made us look like we’re attempting to rob a precious junk. Any thoughts?

The frame is actually in a pretty good condition with minor rust, and a bit bent in the front left corner. PO didn't mention the accident, and I didn't pay attention. The steel used for welding is in much worse condition than the frame. When finished, I'm planing on painting the frame matte black until I saw herculiner last week. It look tough and long lasting enough. Is it as good as it advertised? Do you guys have any experience?

When I built the blazer last time, I used por15 on the frame, and rhino on the bed. I'm happy with both eventhough the look of rhino's rough surface annoyed me overtime. So I won't be using herculiner on the inside for sure.

Why not use s C beam or at least a hook Iron, you can fix everyting in place with clamps on the side an weld on the top.
Or you can weld a temp plate on the side and drill a larger hole in the overlapping side of the plate and bolt it to the new peace. After welding you can remove the temp plate.

I still don't see any metal that is clean that your welding on. Your asking for issues. Also are you planning on welding the top piece to the side piece? If you do weld in an inch every 2 inches and let things cool or your somewhat aligned frame ain't going to be aligned when everything warps.

Also you should be beveling your cuts to get a better weld penetration.
 
First off, Nice Rig !!! I wouldn't have the guts to cut up something that looked that goodl...

Questions/suggestions:

What turn signals are on that rig in the early pics?

Use the shifter on the left ....

Clean the metal surfaces of your welds for a greater bond between the two metals. Your life depends on it !!!

Mdtyree, trollhole, nspctr1: thanks, i'll do the clean up, sand and derust before welds. The plate in the off measurement was intended to hold the frame as one unit temporarily to make it is easier to do any further work like cleanup.

The turning signal was from the previous owner, so I'm not sure its history. I don't quite get what you mean about the lic plate. Are you saying you want an Indonesian lic plate? If yes, I could just mail it to you from here or there cos I go to US from time to time for business.

As for bule, its a joke about how a currency value from a developed country worth so much in third world. Even tourists that got ripped off still find it cheap.

Allright, I'll check on the mailing cost and let you know. I plan on requesting a personalized vanity plate, and once I get my new plate, the old one will no longer be valid. Then, I could send the old plate. That will be a good 1-2 months.

Nice concept, I'm hoping to embark on a similar project once I can afford it.
I wouldn't bother sanding the metal to clean it up, just pick up some metal polishing wheels in bulk, and go at the problem areas with a grinder, that way you know for sure the paint's obliterated, and any oxidized metal is stripped off to bare steel. anyway, my 2cents' worth.

So busy with work lately and just began to work on the fj again 3 days ago. I got no time to post any more details, so this is the summary:

  • Removing some minor rusty patches with grinder around the cut area
  • Made a cut out in the inside facing frame so I could clean and weld thoroughly
  • Insert the plates inside the frame and welded continuously
  • Joined the outer front and rear frames together
  • For added safety, drilled 4 holes on the frame. 2 on the front frame, 2 on the rear. 4 on each side.
  • Close the cut out on the inside facing frame
  • Clean up the frames with grinder
  • Tested epoxy primer on frame.
