Another thing I noticed was the bolt for the alternator is to long to remove without hitting the fan. Don't know if it's the same for you guys. I'm attempting to remove the whole accessory bracket with alternator attached so I don't have to pull rad.
 
I removed my lifting bracket out of there. Didn't know if it would still fit.

Plug all the other heater line and sensor holes. The only two heater lines is the new brass one down below and the one on the drivers side rear where the temp sensor goes.

I just had to change alternator my bolt pulled out but I have electric fans in there. It might fit different with the manual trans than the auto.

Also on the steering cover I tried trimming it but that was still not enough. I just pulled it. It is definitely a tight fit over there.

That makes me feel a little better that your lifting bracket is removed like mine. I can't see it fitting in there.

Stupid bolt lines up right on the back of my big fan which was on the other side before new rad. The bolt has about an inch of extra threads on the back side. Hoping a shorter bolt will work when I put it back in.
 
Thanks for the help guys. Found the issue. Thermostat housing has a hairline crack in it.
 
Man, you just can't catch a break.

I would love it if you just drove this thing and never posted up again!! (in a positive way)

I'm just glad it got me 486 miles yesterday toward home and only blew coolant with 2 miles to go. Also helps to have others using the same setup for help. Love this forum.

What did you use to plug them?
Did you use Teflon tape on the brass at the back of the engine?

Would it help to put the bolt in backwards for next time?

Thought about that but the oil filter looks a bit close on the backside. I think I can actually leave one of the bottom bolts in and pivot the bracket back to get the alternator bolt in and out. When I reinstall I will see if a shorter bolt works first. At least I'm leaving town for work for a week while I try to get a new housing.

The waterneck gaskets on these 1st gens are really weird. More about it on the cummins forums.

Well I guess I did get some instructions for the ac and alternator bracket stuff. No torq specs but it did suggest lock-tight on everything.

I just put mine back on "tight" tonight. Would like to know torque specs as well if you ever hear anything. I should have asked him earlier today when he called about my thermostat housing but I spaced it.

There is one spot bottom of the second page it says for the 10mm bolts tighten to 30 ft/lbs
