Water Temp Sender
To run the water temp sender I drilled and tapped this spot in the rear right head. The Toyota sender is m16 x 1.5 thread and I ordered the tap from Amazon also. It was $17. I had to remove the existing Allen head plug and drill a 9/16" hole (started with a 1/2" bit). Greased up the bit, took it slow and cleaned frequently.

TC Trouble
Reassembled the transfer case (this is only my second time doing this) and seem to be having trouble with the high low lever. I know its tricky, but I really thought I had it right. There is some movement with the lever but it seems to be stuck. The TC is almost completely finished. I don't want to tear it apart!
Can you guys check out the video and confirm that it is not shifting correctly. If it is 'F-d' up do I have to disassemble to correct? Any clever fixes? I may post up a separate thread if needed.

Yeah that's not going through the range of motion. Can you spin the flanges and get it to slip in? Maybe try in 2 & 4wd?

Yeah, tried that with no joy.
I really don't see anything for it but to open it up and do over. Live and learn, eh? Hope I can reuse the gaskets.
It took me 2 tries to get it right too. I can't remember exactly what I did wrong, but I ended up breaking the case apart to correct it. It did go back together easier the second time though.
Since you have the stock high/low lever attached, does that mean you are using the stock shifter?
If you are going with twin sticks, the time to put the new lever on is when you have the case apart, or you risk dropping the shifter into the case doing it after it's all assembled.

Finally got the TC back together!
It seems to shift correctly now. Not sure exactly what went wrong the first time that prevented it from shifting :shrug:. The upside is I feel like now I could almost assemble one of these from memory alone.
One question, should I be concerned that the new AA shaft does not have a notch that allows me to stake this nut?

Mine didn't either, and I don't think the nut went down far enough to stake or I would have cut a notch.
AA gives a lower torque # on the nut, too, so I guess they feel good about it. I went with the higher number in the FSM.

So after much consideration I've decided to take on the wiring harness myself (God help me).
I reworked a TBI harness years ago and found from that experience that I gained an excellent understanding of the TBI engine systems. The Vortec harness certainly is more comlex but doable I think. There are some great resources out there such as ls1tech and lt1swap.
I worked up a spreadsheet of the pinouts for my engine and started labeling averything and removing wires I don't need.
It's going to take a while but I think the end result will be worth it.

You are right about where I am on the harness. Are you running any emissions? Good luck!
Dude give Keith (@chicago) a call if you run into issues.... I think he did the wiring on his 40 (Matti) when he did his swap.
Not me. I went straight to the top and got a Howell ECU and harness!!
Read and heard too many horror stories about engine managent wiring issues from crappy harnesses.

Yes, going to run the EVAP system and related components.
May end up going this way if my wiring efforts don't work out. I like the idea of building a truly custom harness for my truck and since a complete harness came with my engine I really don't have much to loose by attempting it myself.
It's interesting that some outfits are charging upwards of $500-$600 to modify an existing harness and flash your PCM when you can find a new harness/PCM for the same money like the one from Howell.

I'll bet the labor is not that much more (if any) involved to build new vs. rework an old one. I'm sure they have a jig or motor to build them on.
But if this guy can make it work, I'm sure neither of you guys will have any issues
