Started reassembly of the knuckles in the morning. Got the upper and lower trunnion race/ bearings in with the brass hammer no biggies . I ended up forking over more money and got a new OEM driver-side axle due to wear I could feel with my finger as well as new Cruiser Outfitter Birfeilds to top it off. The passenger was not as badly worn so I used the Witt's End Offset Driver to set the seal on that side.

For grease, I went with Valovine Palladium for the Birfs and Lucas Red "N" Tacky for the wheel bearings. Filling the new joints up to the brim with Palladium made getting the lockring on the axle a pain, had my brother come help me wrestle both of them for about 30min. The

Final assembly of the rest of the knuckle rebuild kit and putting back the steering/braking components. I ordered new drive flanges to wear with the new Birfs to my locate Toyota. Wheel bearing preload was set following the FSM and using a spring scale, something that was not done when I changed out the rotors originally. While I was in there I swapped out the front brake pads for Toyota 100 series pads for better performance, they were a tight fit but squeezed in fine.

Diff drain and refill, you definitely need a pump, there is no room to pour with the steering linkage. Knuckles finally looking clean after the rebuild. No more globs of oil/grease hanging or drips on the backs of the tires, awesome!

Using a spring tension gauge (fish scale) is going to leave the bearing pre-load way to loose. Now is the time to torque the inner adjusting nut to 25 to 30 lbs and forget it. Bigger the tires the more pre-load the better.
About 3 months later I had to reset the preload again and I followed more of this ideology. Using the spring scale they came out too loose as the bearing wore in. Rolling on 285/75/16 33s

In the meantime, before the flanges arrived I had a Scangauge waiting to install and I decided to put it up on the column using a mount from Solve Function (Scan Gauge II mount for the Landcruiser FJ80 LX450 - https://solvefunction.com/shop/ols/products/150053314-scan-gauge-ii-mount-for-the-landcruiser-fj80) it was color-matched nice so painted the Scan Gauge to match as well. I used SEM Color Coar paint, the color I choose was 15723 Monterey. The gauge installed great with the tape no problems, my only complaint is that mounted this way the Scan Gauge blocks off some vital lights like the CEL and Oil Low-Level light so be aware of that.

The drive flanges arrived and were installed without any issues, they were a lot tighter on the splices than the originals. I am glad I bought a new pair. I also had my wheels redone at the same time this was all going on. After a lot of calls, I went to Wheel Repair Specialists Inc in Santa Ana, it cost me about $850 to have all 5 wheels redone and have the inner slots/hub caps pained grey to match the bumpers. I was surprised how good they all came out, I can't even tell which wheel is the one that sat under the truck as the spare anymore. With my old tires off I sold the three good tires and recycled my spare tire. When I picked them up I had them mount and balance a set of Falken Wildpeaks 285/75/16s . I was going to go with the BFGs again but the Falkens were available quicker and cheaper.

Photos from the tire carnage after running over what I think was a tractor rim and tire on its side in the carpool lane, on my way back from Oregon to Southern California. The Camry in front of me had to be put on a flatbed after, the bumper and radiator were destroyed. I drove right over it as I was too close to the Camry to have any time to react. The truck jumped up over it and woke up my passenger quick, I was able to drive it to a safe location and swap it out for the spare, the tire was shredded. After this, I was rolling around on the spare and the three other KO2s that were at 40,000 miles. I do not have a photo but the spare was the worst, it was pitted everywhere with chips covering the surface. So by the time I was getting my wheels redone I decided to order the set of Falkens so I just had the shop doing the wheels mount and balance for me.

New DEPO (right) headlights compared to OEM (left). Sourced new through eBay, at first glance looks like nice quality, aesthetics wise I think it's fitting and freshens up the truck. I will be trying out some led bulbs from Amazon (Amazon product ASIN B07DGTTTKN) they are about $35. I am debating on whether to do a projector mod at some point. Not sure if I l like the look but the lighting performance looks awesome.

My front passenger seat has not had operating forward and back since owning the vehicle. I had replaced the gears before with parts from
Gamiviti but stripped out the gears quickly after. I was not willing to pay and ship for those gears again so I found a .STL file (Free CAD Designs, Files & 3D Models | The GrabCAD Community Library - https://grabcad.com/library/fzj80-seat-worm-gear-1) of the gear online and printed that out PETG and hoped for the best. The print survived the pressing via a vise as well as testing and so far 500+ miles with multiple humans up to 200lbs. I'm sure it cost me less than a $1 of material which wa satifying.

Excellent work, well done !

Keep an eye on the heater tap on your firewall, it looks like its starting to turn the same brownish colour as your old radiator and they go brittle and then leak. Could just be stained but check it.
 
Any more pics of the depo lights on the truck? I think they look way better than the stock lights.

I got two diffrent PNs for the weatherstipping to see if there is a difference between the substitutions, One was waterproof and glossy while the other was absorbent/matte and would keep dirt.
