Another patch

Made good use of the spare panels by cutting this piece out and using it for the rust hole shown.

Welded

Finished it off and on to the many more rust holes.

Rained out

Started to fix another bad spot but got a tropical storm instead. Had to prepare for Noah's Ark to rescue us. Tropical Storm Isaac brought some excitement and some moisture. Welding or swimming to commence tomorrow.

Looking good! Hope the storms dot disrupt much else than some truck progress.
 
More of the same

I'd like some sugestions on how to go with this repair. The problem is my donor panels (in the areas I'm dealing with now) are only slightly better than the swiss cheese situation I'm trying to fix. The pictures show what I have to use as a repair patch, and it's pretty bad. My thought was to use the repair piece as a template and try to creat a suitable piece. Since it's not really in a visable spot. The last pic is the piece I cut out of the donor panel. Unfortunately, they all rust in the same general places.

Body spacers

We had some rain again, so I decided to finish installing the body spacers. I got a kit from SOR for a FJ40, so there were a few missing for the 47. Some of the original spacers were OK, so I cleaned them up and reinstalled em. The body shop guys installed 6 or 8 of them to get the body lined up knowing I would complete the install later when I got the truck back home.

Alright, some of that swiss cheese repair,

We'll see if I can reproduce this rusted part. Luckily it's not in a obvious spot and won't be seen.

Added another piece to it

I'm almost ready to weld it in but had to fix a few other nearby rusty areas first. Let me get this straight, when you can see light through the metal, you probably need to replace it, Right? I thought so. That little tab I'm holding is directly over the patch I welded in; another curved piece of metal I cut from the same area from my donor panel.

Partially welded in

I tacked in parts of this repair and have to finish it up tomorrow. Lots of grinding needed to make it look right. I'm still learning this welding thing. I'll probably use an epoxy type sealer on this area to make the surface completely flat and level.

Finished another spot, started a new one

I finished welding up the one area and grinded it down. It's not pretty, but we're the only ones who will see most of this welded mess. I found some more rust to fix nearby and made a patch for that. I'm leaving the hardest for last on this panel, the curved rear window, which has a swiss cheese situation around the lower window area.

Long long way to go. I am working and going to school full time...it doesn't get the attention it needs
 
Window repair

My replacement pieces from the donor panel aren't in great shape with some significant surface rust and pitting, as you can see from the back side of the metal. I cut both the top and bottom sections hoping to find areas without rust, but no luck. I'm going to spray some weld-thru primer on them and hope for the best; no other choice.

Fixing the repair patchs

It's always good when you have to fix the repair pieces before you use them. There were areas on my patch piece that had rust thru, so I welded new metal in and hope they will last atleast a few years before the rust comes back. It's all about extending the life as opposed to completely curing anything. There is rust lurking everywhere on these trucks, atleast on mine it appears.

Welding done on this panel

I think that's all the rust patches on this panel. All the swiss cheese is gone.
