Doing a dsic brake conversion on my 1975 FJ55. Using birfs etc from a 1984 FJ60. My big problem is the tie rod ends dont match the steering knuckle. Spector says i can't just replace them with 60 tie rod ends (different size) How should I resolve this?

Once you go to the large pattern knuckles the diameter of the TRE was larger, you can buy inserts for your TREs from SOR or go with Borg-Warner Part SB0 brass bushings as a spacer. I went the later route, you will need to taper the bushing by cutting a pie shaped slot with a cutting wheel on an angle grinder. These are only a couple of bucks each ;)

I would say,get a 60 TR,but it would need to be shortened about 2:"Probably best to just have one made to accept 60 TRE's.I think the 40 TR is about 42 1/2" long

I thought 79+ 40 series still used 40 series tie rod ends, the 60 series used different ones, and the mini's used another different one.

Yep - the late 40 series large knuckle arms are almost impossible to find, that's why most people go with 60 series/mini knuckles and arms. The TRE hole diameter is exactly the same on these (both larger than the 40 series TRE), but the tie rod & relay rod setup was different on 60's and minis (reason for the different TREs). Long story short, the 40 setup is correct other than the TRE pin dia, so going with a spacer is the easiest fix. You can have custom tie rod/relay rods made to go with larger diameter on both ends of the 60 series TREs -

Why only the beefier knuckles and not the rest of the 60 setup.With PS you would have to change the RR anyway.I understand the sleeve is quicker and more inexpensive,but if you are going for the strength of larger components,then go big all the way.:)

People usually go this route for the disk brakes, not the beefier knuckles. If I was going for strength it would be 4x4Labs hi-steer and 80-series TRE's on custom links ;)

BTW: I've personally broken a small pattern knuckle, I've never *broken* a 40 series TRE. I have replaced worn out ones ...
