Pat, I might bring my 5 gallon bucket of Toyota bolts to SAS to get some plating done at your source. Them sure are purdy.
 
My cross member had a big piece cut out of it, presumably to make the driveshaft fit with the lift required for 40" tires in its past. My parts truck crossmember is pretty gnarly so I did a patch with some 7 guage steel. Came out pretty good, pretty quickly. I have some primer/satin black powder to do tomorrow at 5 a.m. to this will get to slip in the mix:)

I have a similar bucket to the one you have "on order". The painful part is getting everything totally stripped and clean. I would be all about getting your bolts taken in though.

Tell me more about the phosphorus steam cleaning you do... Does it hinder flashrust? Can it be done on the cheap with a regular powerwasher, or special equipment?

I cruise an a HJ61 as a DD, work and play/overland rig. 3.7 locking diffs, 5spd and 33x10,5.
The gearing is ok for everything... Last summer I went from north of Norway, through balkan, sipped beer on a beach in Greece, went over Mount Olympus, hundreds of mountain passes and back home.
13000km in 4-5 weeks, the drivetrain is prefect for that!
(0.9 bar boost, a few drops more on the fuel tap)

If anything, I would love a lower low gear, though I'm lower than stock, as I used transfer gears from a 7x series, can't remember the ratio.

Second rig with the cable lockers, they're awsome, I keep lubing the linkage and cables with lanolin grease to make them smooth and last. 650 000k on them now.
Only issue with the cable lockers, hard to find parts if anything happens.
With my mileage, it could be a thing.

I like your idea of modifying the iconic pressure pipe for IC. Going that route?
The 12HT seem naked without it.

On the wash, it is a standard water based soap/phosphoric solution for washing parts before powder coating. It will leave an Iron Phosphate coating on the steel which is a corrosion inhibitor. Without a topcoat it doesnt last too long bit I have had good success washing my chassis down with it to prevent rust. It is slightly acidic so rinsing it os a good idea but not a huge deal. You may be able to get some of the material from a powder coating shop near you. It can be run through a power washer. Heat greatly improves effectiveness but not totally necessary.

You truck sounds great, other than lower transfer gears we will be pretty similar gearing wise. I can change that if I find I need it.

I am pretty certain I will modify my charge pipe but probably not right away because I need to finish this truck!

Making progress. Way behind the goal for May but oh well.
Trying to finish off the axles and brakes so I can drop the engine in. I am planning to leave the engine as it is. It needs some detailing but it looks decent. I know it runs excellent so the plan is to call it good, run it, then pull it later for a checkup/refresh. I will detail it up fancy then.

Today I swapped the birfs left to right, and put together the front.

I got one side almost done. The yellow zinc isn't correct original but I kind of like it. I did a respray on the hub body parts and put clear on everything.

Not giving up yet. I have a self imposed deadline of June 15 to have it where I am confident it can be done or decide on a plan B vehicle and shelf the 60 project. If I don't do that I may end up walking to SAS #3!

Man wish I were closer. The three boys would drop in to lend a hand. Two for Topo Chicos and Cheetos. One for a fine MI IPA and some cheese curds and some frisbee throwing with Buddy.
