    A bit of something must have been homogenized into the oil based on the pattern of the burs, but it doesn't seem horrible to me. I think the gears look OK based on the amount of original cutter marks remaining and lack of an odd wear pattern but the bur edges need to be cleaned up.

    Under dash pull lever? The pawl that engages the notches is stuck or the little spring that puts tension on the pawl is kaput. Spray some light oil to free the stuck pawl and see if it is under any tension and go from there. It's a simple little mechanism, not much to it.

    Your numbers just don't work unless you are in low range. I run a SBC and at 1:1 top gear and a 4.10 rear you'll be at 2400-2500rpm at 55mph.

    I would be very leery of heating anything without risking warping the housing, changing the temper, etc. The amount of heat required might have to be very excessive. A slide hammer would be a good investment for lots of uses.

    It sounds like you are in danger of over thinking it. Unless you have significant backlash in the ring to pinion or spider gears, I highly doubt that you have an issue. The remaining grey goop will dilute in the new gear oil. If it ain't broke, don't disassemble it. You'll be fine.
