I finally got the garage cleaned up and was able to dive into the transmission and transfer case from the donor truck. Some of you may remember the transmission from the CA truck was full of water and a rusted mess. I'm happy to report the donor transmission and transfer case look good. After a pressure wash and some work with a wire brush I was able to remove some of the crud and corrosion from the transfer case. I hope to run the FSM tests this week on the transmission. This thing has much less visual wear than my FJ40's when I did my Toybox. My transmission failed all the synchro tests but still shifts fine seven years later so I have a feeling this one will be fine.

I am going to swap out the rusted parking brake backer plate with the one from the CA truck. The parking brake cable looks great to me, not sure why we had it on the list of needed parts. We do need a full set of the paper gaskets for the transmission and transfer case. While I have it apart we should probably put a new input seal in also. I am going to mix and match some of the non-rusted shifter parts from the CA truck transfer case over to this one.

How do you guys feel about asking Mudrak to donate one of his double seal housings for the transfer case output? Or does someone local have a mill that they can modify for the double seal like he does? Do we want to go for new parking drum shoes, springs, or reuse what is there? Despite some rust there appears to be a lot of material still on the shoes. I was thinking I would wire wheel the transfer case once finished to try and get some shine and paint the transmission gloss black.

Not looking bad John. I believe I have a gasket set for the tranny. I'll try to get by Miller and check on one for the t-case unless someone has one laying around they want to donate.

Great work John. How about using The Right Stuff to seal it?

Tom, Let me know if you were able to find the gasket overhaul sets for tranny and xfer. If not, I need to put in a personal parts order with Onur and will donate a kit or both to the cause if I need to. Also, please give the parking brake cable that Eric donated to Jon. I will compare it to the two I have and use the best one for the rebuild.

Bart, While I could use RTV, it is much nicer and more elegant to use paper gaskets IMHO.

I am really glad we ended up with two trans and xfer cases as I am going to have to mix and match parts to make a complete setup. I notice you guys have been using flat black for the chassis. I was going to use gloss on the transmission as I think it is easier to clean mud and dirt off. I will use flat if we want to keep everything matching. Let me know what you think.

I guess no one has a mill or access to one? Do we want to approach Mudrak about donating a double seal housing or just go stock? And unless we can get someone to donate parking shoe replacements I'll reuse what we have.

Id be happy to donate a gasket kit. Is this an H41/H42/H55? And what style split case? Earlier or later?

John, I have a dual seal speedo housing I will donate to the project. I have to keep a ready supply of them for all the t-case overhauls I've done for several years now. I currently have three transmissions and five transfer cases in the shop for service, all but one of which I have re ieved

Onur - The tranny is an H42 and the t-case is a 4-speed one piece case from a '77 FJ40. Thank you for your help!

Thanks Mark! I'll drop housings in the mail to your shop this week or next. I'll PM you my mailing address for the double seal housing.
 
Here's an update on progress as of 16 JUNE 2012.

Body work!

Sanding/grinding the exterior surface to reveal small rust spots, and filling them with new metal.

The interior surfaces are being sanded to help the new paint bond. There are some light surface rust spots in the floor panels (especially the passenger side) but there is no rust-through.

Looks awesome! You guys have had a lot of momentum on this! Keep it going!

I can still remember this truck sitting in Mark's parking lot next to some Habanero bushes! Great to see it getting restored!
