Since we were on the subject, I decided top finally fix my tailgate. Sure enough, it was broken in three pieces. I replaced it with another, but would much prefer a brass one. It was pretty easy. I left the glass in and simply unbolted the door latch rods, the regulator bolts, flipped the regulator backwards, and swapped out the gear. After reinstalling the regulator, I greased up the scissors and put the tailgate plate on. Works like a champ.

You make it sound so painless! :D Nice work! Thanks for the pic documentation, I'm looking forward to getting the gear and making it happen. I didn't know there was a brass gear out there when I ordered the part, I would have gotten it.

I actually had a spare regulator and motor, etc. (came in a box of goodies with the beast) and the gear was demolished on the spare too! :bang:

I believe the brass gear is an aftermarket part. Hopefully I can get my hands on one. The Toyota part sure does not seem beefy enough. I was amazed at how fast the window zips up and down.

It probably lasted 20 years. I'd say that is a pretty good life span. I'd also assume the nylon used today is a better material than the nylon 30 years ago.

I've never heard of a replacement gear failure.

I'm sure you are right. Toyota tends to fix whatever parts have had issues. The nylon of today is probably light years better than it was 35 years ago.

If there are more folks who want one of my gears I'll make another run. I have since found out though that there are old and new gears out there so if someone with an old (two keys instead of two flats on the shaft) can send me their old gear, broken is fine, I can have both styles made up. PM me if that is of interest to you.

I'm still playing with the EDM down in the lab to make the outline, then make whatever style people need. I have plans and dimensions for both, if you'd like them. Toolpathing on an ancient Mitsubishi EDM is not as easy as it would seem, especially if I know just as much as my profs do and we still can't get it to work!!
