Sparks from Starter on 94 4Runner

I saw some sparks from my starter for the second time while I was jumping the contacts on the starter relay. The relay is worn out and won't allow enough juice to turn the starter. I've taken apart the starter previously and everything is within spec and cleaned... and I presume I put it back together correctly. The sparks look like they are coming from either the bell housing or where the starter meets the bellhousing, but I'm not sure as it was for a split second and I couldn't tell if they were electrical or friction sparks. Any ideas guys?

v6 or 22r?

my v6 had the stud for the power wire come loose and that would cause sparks if its real loose...
 
It is a 22re. I'll have to check the studs on everything again, they should be tight though.

I priced a starter relay at the stealership and they wanted soemthing like $180.... crazy!
 
I don't know if you've got something similar in New Brunswick, but I just replaced the starter on the wife's beater 4-runner for $50 from Autozone.

$69 if I didn't bring the old one back.

Sparks from the bellhousing? Remove starter, clean metal between the starter housing and the bellhousing, but first check for arcing. I wonder if you have a bad connection between the two. the starter should ground itself through the bellhousing, and high resistance (or a gap) could explain what you're describing, maybe.

I think Dan just hit the nail on the head, check to see if the starter bolts are loose. If the ground connection is bad then that could cause sparks at the bellhousing end of the starter, and make your non-start (with the key) issue worse.
