Removing The Transfer Case (TC)

I've had luck tilting the transmission/transfer case and then sliding the case off the transmission. You absolutely have to support both the transmission and transfer case well during removal; a good rolling jack or a very strong boy is essential.

Those alignment dowels are really long and the case has to come off straight; any misaligment and it'll bind. Be really careful using steel prybars; the mating surfaces are machined aluminum. Screw them up and you'll be sorry.

For what it's worth, I'd never try to mate a transmission and transfer case under the truck, unless I absolutely had to do it. It's too much trouble.

Well I am to far in to quit now lol. I’ll get it eventually lol. I am very close just cant seem to find the right angle.
 
Keep working at it. Walk away when frustration sets in. You'll get it.

💯 agree. Most of the problems I have when working on a car revolve around exhaustion and frustration. I night resting and reevaluating things the next day does wonders. If you can get some videos up on here for other to see we might be able to assess the problem. Have any hardwood laying around that you can use as a wedge? My bet it’s it’s just really tight on there. I would try to ensure that the tcase is not hanging on the shaft and pins - in other words, try to release some of the force of gravity with the jack at just the right point were it isn’t binding from below.

Yeah I do. I’ll try and send some videos. I am pretty exhausted. Doing this on concrete in my garage blows. Soon as I move I am building a shop with a lift.
 
Day 2: continued

Had some more time today. I removed that hair pin. See the attached pictures. Didn’t have long enough needle nose pliers so I used a very small flat head screw driver and it popped right out. I also disconnected a few other electrical connections on the back of the TC. These were very easy. Tomorrow I will tackle bolt # 5 and all the hard stuff should be behind me. Bolt 5 seems like it will be a pain. Not sure if i have the right tools but we’ll find out tomorrow.

Pro tip: when you remove the pin, keep in mind two washers will fall. Fortunately I found them both.

I was rereading this. Did you slide the linkage arm off of the connection after you pulled the pin? I’m assuming so, just trying to cross that off the obvious list.
 
Yeah I did. It’s just hanging right now.
Yeah, I’ve triple checked. Everything is disconnected. It’s got a gap and wiggles a little. For the life of me I can’t figure out why it won’t come off. If anybody has any knowledge on if this transfer case is different than the US model and maybe I’ve missed something feel free to comment.

The alignment dowels are keeping the two together. The case has to come off straight, or it won't come off at all. This is obvious, and very simple, if you have the transmission and transfer case on the ground, or a pallet, or something.

It's absolutely not too late to drop the transmission. Push the transfer case back in place, screw in one bolt and drop the transmission. You'll have it down and apart in a hour. Trust the voice of experience.

As far as working on your back on concrete is concerned, A) be glad you have concrete, gravel is a serious PITA, and B) you would complain more if you have a lift. Just imagine trying to do what you're doing now, 6–ft off the ground, with both the transmission and transfer case separately supported by a pair of wobbly jacks. This job, IMHO, is far easier with the frame a couple of feet off the ground.

Yeah I haven’t got a clue how to drop the transmission. If I can’t get it off I am just going to resemble and take it to shop lol.
 
It comes off the same way you're removing the transfer case. Unclip the wiring harnesses on top of the bellhousing and start removing bellhousing bolts from the bottom up. You'll need to unbolt the torque converter from the engine first, and of course the shift mechanism, but I assume you already have all of that exposed. You're 90% of the way there.

It literally takes an hour, at most, after you have the supports in place.

The service manual is a handy tool.

That's the only way to do it, unless someone has a gun to your head.
 
I’m with Malleus, I’m thinking it’s alignment and maybe the way your jacks are supporting things that is hanging things up . I think the jack I used really helped to keep things aligned and “stable” and allowed me to wheel it back smoothly. Maybe see if someone nearby has one of the jacks I had for purchase used. They are pretty cheap - and you’ll need it later when you decide to regear it 😎

Also, I had to hit with pretty convincing strikes with the 2x4 and a 3lb mallet. Went back and forth between each side. Maybe try reseating and maybes that will realign to allow it to come off.

Yea I’ll give that a shot tomorrow. What was the jack you used. I am sure it was mentioned earlier in the forum.
 
Does anybody have a good way to know if I have the transmission is at the right level. Maybe I am off a little and that’s why it’s getting caught.
