I'm with George on this one. The longer of the 2 spacers goes in the case and the shorter one outside of the bearing by the nut.

Yeah Michael, The longer spacer is in the case right now. Ok, here is what we did: as we stabbed it together we addded the gear then the long spacer and fed that through the bearing. Then the shorter spacer, a thick washer and the stake nut. One thing I did notice is that the thick washer that came off the old case is dented a little from torqueing down on the old case. Could that be it? I guess I could flip it around and see if that helped. As we torqued the stace nut down it pushed the bearing into the cas a little (not much). We'll look at it tomorrow. Gotta get some gaskets if we have to break it apart again though.

Its less important that the bearing be centered in the case than to have the whole assembly tight, so that the input gear cant move fore and aft.
here's a question:
when you guys took the t-case off the original 4spd, was the nut loose or was there play in the spacers/gear? i've seen the nuts come loose and then the spacers slowly wear on the ends. it's easy to tell with the spacers out of the case becuase the ends will look very shiny, not perfectly smooth from the machining process.
the gear mesh looks good so i think one of the spacers is shorter than it outta be.
i'd pull them back outta there or at least try to get a good measurement on the one in the case and i'll measure one i have here.
better safe than sorry.
and like michael pointed out, it'e important that the whole assembly is tight and nothing can "walk" back and forth.

Tech calls were $5 when we started and $20 by time i left.. Cant imagine what they are priced at now

The thick washer was the problem. The one that was on the old case was dented in for some reason. I had 2 other washers off old cases that I had at the house. Problem solved. No play in the spacer and the gear meshes perfectly. Ready to stab in the truck tomorrow night. Jrob and I could use an extra hand if someone is available. Starting around 6 pm at JL Roberts.
