A couple of shots after I spent a few hours scrubbing with a stiff brush and tub of diesel. There looks like some unusual wear on the bendix. No big chips, just some sharp ridges. I might see my local auto electrician during the week and see what he thinks.

My electrical guy told me those marks are from engaging the starter with the motor already running.
 
A quick update. I took the bendix mechanism to my local auto electrician today. This is what I learnt.

If you happen to own a small grinder you can reshape the teeth on the front of the pinion gear. If you don't own a small grinder you can ask your friendly local auto elec to do it for you. This is a relatively inexpensive exercise. Because I'm an idiot, I washed mine in diesel. This meant that it would have to be stripped and repacked with grease. The cost of stripping the bendix, replacing the bearings, repacking it with grease and grinding the teeth would be around $60. The cost of a replacement was $95. I went the replacement option.

Ben that stater looks awesome. When you disassembled it did you replace the bushings in the case? If you did where was it purchased?

I was particularly happy with the brake booster. Spring has finally arrived in Victoria and it is a few degrees warmer. Painting has suddenly become so much easier. The volume of paint leaving the gun is increased, you can trowel it on and it doesn't run as easily. I glued the original decal back on with spray adhesive.
