Guys,
The TTTeam broke a FJC rr diff going up Cadillac Hill at Rubicon w/ TTORA, along w/ the yellow FJC earlier in the trail.
Skinny pedal misuse does not *seem* to be an issue (see links w/ ttora & prado owners comments)
tapage, same 8" rr diff. All use the RD23 rr arb locker.
And BOTH of the Trail Team FJCs at Rubithon had previously broken their rear diffs and had them replaced.
I think you have too much weight and too much torque and too small a diff. This could be easily remedied with an 80 series axle right off the shelf at Toyota Inc, and you'd get a FF as a bonus. The Coaster busses you see in central America carry about 25 passengers and all run a centered 80 series axle, so I'm sure it's up for the job under an FJC.

Get a good close look at the axle. It's the same diff, and same diameter axle shafts. It's obviously wider, but my point was that this is a strong axle that Mr. Toy already has on the shelf. A centered version like the coaster, but without the dualies would be perfect in an FJC.
I spent 15 minutes under a Coaster in Belize-the driver thought I was nuts-but it's the same mechanicals as we got on the US 80 series. I thought it was pretty cool. No locker though...
Maybe before we run away with replacing axles, we should probably understand the real problem behind this and also a good solution.
So far it seem that an ARB locker in the back and solid spacer is the way to go. These seem to hold up just fine on the Prados, which weigh more than either the FJC, Taco or 4R. Not unlike the issues with the front diff of the 100. It's a lot easier to slap in an airlocker than swapping out the alxe and loosing all the electronic dodads for safety and traction.
The ideal would be for Toyota to fix the original issue, which seems to be an installtion problem most probably.
I wheel mine pretty hard, and I haven't broken mine....yet.
One thing I have noticed is there seems to be a lot of play in the backlash. Not that noticable on the trail, but in cruising the highway. On and off the gas creates quite the lurch meaning play between the pinion, and ring gears.
I've noticed a lot of backlash, too. I wasn't sure if it was the transmission, transfer case, rear axle, or all three put together. It's a bit annoying at times.
