This may be a dumb question but my fj62 has a bad transfer case and is making a lot of noise. I plan on replacing it with a spare that I have but in the mean time, Is there a danger of something in the case letting go and locking up the axles and causing a crash?

Yes

It all depends on what's wrong.

The following scenario will kill you and everyone in your vehicle, along with everyone in the vehicle you hit head on:

As the tiny 8mm retaining bolt on the outside of the transfer finally vibrates loose, the lock plate for the idler shaft falls free. When this happens, it allows the idler shaft to slide forward and lose support from the front of the case.

When this happens, catastrophic gear and bearing failure occurs almost instantly if the car is driving at speed.

Unfortunately, this happened right when you and your family were trying to pass a long big rig on a narrow two lane highway with an approaching vehicle in the other lane a bit up ahead.

Just as you're ready to pull in front of the big rig you passed, the idler shaft breaks free, stopping your acceleration.

With not enough room to pass the truck, you panic and slam on the brakes, but it's too late... and before you can slide back behind the big rig you and the vehicle in the opposite lane crash in a head on collision...

Or something to that effect...

Where is this 8mm bolt you speak of @Output Shaft ?
Easy to see / reach external?
Thanks for the horror story!

Right about smack dab in the middle of the transfer case looking at it from the rear - the bolt holds the idler shaft retainer plate in place. Easy to see/reach from underneath the vehicle.

@4Cruisers
Thank you! My stuck up bodyshop neighbor started fiddling with that when I was over at his place... Got my loud voice some exercise...
