Tranny output shaft issue/excessive wear?

It is built in to the gear so it is expensive and may not be available. They don't wear out readily either.

Personally I'd just swap the trans and tcase to the FJ60 combo. Better tranny, better transfer and it will bolt in.
I did my first v-8 swap on my 1978 FJ40, that I bought brand new, in 1980. The splines went away in about 25000
miles with the extra power. I rebuilt it with a new mainshaft which lasted just over 45,000 more. !6 was an unlucky number for Toyota.
I seen the early ten splines in the three speed generally outlast the 16 spline 4 speed. The 19's in the FJ60 seen to hold up

If you must use the 40 case, the Aussies make extended spline transfer input gears .
I they replace the PTO gear or spacer, whichever you have, and extend the hub of the input gear that extra distance. It doubles the contact patch and probably will last longer than the rest of the case

I am in too deep now for the FJ60 swap. I noticed that extended gear during a search. Great idea. I don't expect to put a ton of hard miles on the rig, so I think stock will outlast me!

An unintended advantage of having to remove the shaft:

It makes the perfect clutch line up tool!!
 
Another mention of an Australian 'long' gear. Hmmmm, and a mention of the superiority of the '82 tranny and split case combo I have now moved into my shop.
 
I uncovered this video which describes the 'improved' long spline gear. On the 60 forum I see it's called a Macnamara gear. It seems George might sell them. How do I find and contact George?

Emac, next time call Georg, he will send you rebuilt trans & collect your core, much faster & warranty !. I admire your doing it yourself, I prefer this as well but sometimes Georg has what you need.
 
Thanks pees, At 71, I'm trying to figure out how to retire so I'm keeping the monetary flow to a minimum. Since my jalopy has neither roof or doors, I have all winter to come up with the best solution to this whining T case, worn shaft situation. I'd just like to know if the long gear is available so I can put that option on the table. Now I have two threads on the same subject...
