Sounds like a sticky caliper. You could try to rebuild it but I just went with the Napa Eclipse calipers. They are OEM Toyota rebuilds and are very nice parts.

I wish it were that simple but I have already replaced both calipers (oem), and bled the whole system, there is something out of alignment.
 
You could try not caring. Sounds like an expensive issue so far. Are the brakes working poorly or just an annoying noise? Did you check the bearings yet?

Great point! You could also retrace the work you've done to see it something isn't aligned properly. If everything looks good, you'll have to keep digging. Is it possible that the new calipers might not have gotten aligned right and the pistons are getting hung up? Did you bleed the LSPV and actuate the ABS if you still have them?
 
My acute (haha) form of ocd won’t let me do it, I wish I could.

It seems like the rotor is engaging the pads for about half a revolution then it spins freely again.

I have checked the bearings and all is good there, I’m really scratching my head on this one, my last guess is the axle flange is bent at very slight angle causing this odd engagement.
 
I do some moderate trailblazing but nothing major and definitely no jumps.

I’m just keep going through everything til I get my “aha” moment.
 
These are stout vehicles. It would take something memorable to bend something like an axle assembly.

I am betting it's something minor that got overlooked somehow. What is your rust situation? Could the line to that caliper be compromised?
