Awesome work @ToyotaMatt !! I'm very impressed.

In terms of the colors of the fusible link wires that connect with the grey connector, my 1991 HDJ81 with the 1-HDT is the same that @Dusten posted on page 3 of this thread (see HDJ81 Fusible Links - https://forum.ih8mud.com/threads/hdj81-fusible-links.1104639/post-14556588). The outer jacket of the wires on mine are yellow (with blue writing and blue diamonds) and black (with white writing and white diamonds). Those two fusible link wires that you list in your post above go to the black connector that has "Glow 1.25B" and "Main 2.0L" written on the black plastic box.

i need the MM or gauge of both the yellow wire and the the black one

please

the yellow w. blue writing is most crucial right now ....

Unfortunately I don't have a way to accurately measure the mm^2 cross sectional area or the wire gauge size. Maybe someone else can provide that? I don't have a micrometer or anything remotely accurate enough to be able to identify mm close enough.

In terms of the yellow wire, in the Toyota FSM under the EWD (Electrical Wiring Diagram) section the ONLY mention of a yellow fusible link wire that I could find was the "FL HEAD 1.0Y" (which, when I translate the "1.0Y", I think it means 1.0 mm^2 and the Yellow colored wire). It says it has an "F14" style connector, which I believe is the grey connector that you are replicating so that has to be pretty darn close. I can't find the other black colored fusible link wire in the EWD that is also connected to the grey connector. It is a mystery!

all i need is as much tech. numbers and letters as possible off the YELLOW and BLACK links wires in this photo below ?

then we can begin here !

where is this EWD you refer to ?

is this the EXACT diagram you refer to ?

Yes, the page of the EWD you have a screenshot of in your earlier post is where I found the only mention of a yellow wire that has the "F14" style connector (aka the "grey" connector). No idea on the black wire.

I will see what I can determine on the writing on the wire itself. With the protective black sleeve on both wires it makes it very difficult to read anything. Thanks Matt!

The only text I can see on the yellow wire is something like "AZAKI FLWX". I know that I can see the text "FLWX" on the black wire that is part of the other fusible link (the one that has the black snap case that has GLOW 1.25B and MAIN 2.0L written on the outside). The four fusible link wires that come off the battery (two from the black plastic box, and two from the grey connector) all seem to have the same text on them, just different colors.

That jump is because they're in awg.

The only place I can find 1.25 is on Subarus. I can't find any bulk 1.25

nor i Dustin ,

i reached out to my JAPAN parts buyer , and YAZAKI does not offer any form of rolls or spools to the consumer at any level , even commercial outfits ...

i am currently making a working proto-type using the Black 1.0mm i DO have , and also the GREY 2.0mm i DO have spools of too , it will at least keep the ball of progress moving here , i feel stuck a bit on the whole 1.25mm topic ?

and stuck sucks in what i do and do well , 🤔

so hang tite for that in next hour or so here .........:)

90982-08266 WILL live once again , over hell or high water ... in some way shape or form ?

I can't tell if that wire is SAE J1128. I'd recommend the most durable wire rated for this which should be J1128 SXL.

16AWG = 1.29mm diameter (1.31mm2 area) which should be close enough.
