I noticed oil on the under side of my 4runner, it would appear as though it is leaking, spraying, from the companion flange of the rear drive shaft, so being the nifty mechanic that I am I replaced the oil seal on the output side of the transfer case but it is still leaking. Would it be safe to assume that the flange is worn thus allowing oil to leak past the new seal? The truck is an 86 4Runner 5spd with well over 200k on the clock. I've heard that the transmission can actually pump oil into the transfer case when a seal goes out which would over fill the transfer case, if this has happened to my truck would this be one of the symptoms? I do not have oil leaking from any other part of the transmission, jut the rear companion flange, would over torquing the flange nut cause this issue? Oh and yes I did put sealant on the flange splines when I installed it.

Did you happen to check the flange to see if there is a groove at the sealing surface? Also, is there any play in the bearing just inboard of this flange, that would allow the flange to wobble? Did you check the fluid levels in the transfer and tranny? Did you use an OEM seal?

I do not recall a groove on the flange, I did use a Toyota seal, no I did NOT check the oil level in the transfer case, however I did check the transmission oil, and it was not low. My plan is to check the transfer case this weekend, that should tell me for sure if I'm transferring fluid. This leek seems to be a dynamic leek as I can't feel any fluid around the flange, it is only showing up on the underside of the floor pan right above the flange.

While you're under there, check the output bearing for play. Try to get the drivetrain totally relaxed, ie: jack stands under the rear axle, trans in neutral. There should be very little play back and forth. That bearing isn't difficult to change, you can pull off cover #4 to get to it, can be done while the transfer is in the truck.

I don't recall oil leaking from the tranny to the transfer being an issue with the W-series trannies.

Will do, that's nice to know it can be done without removing the transfer case. I thought I read that a seal between the two could start to leak, an indication would be oil leaking from where the shifter is. I know the FJ 40's had similar issues.

Yep, sure did. Strange bit is that that the only place oil can be found is on the under side of the truck, so it is obviously being slung by the drive shaft, still I would think that the drive shaft flange would be wet as well.
