Keep your eye on the fusible between the alternator and battery. I replaced an alternator or two before I found that it was slowly frying down to nothing. Sounds like in your situdation it was the alternator, but I'd hate to see you spend your Moab trip pulling your hair out with that one instead of cruising land.[/QUOTE]

On mine anyway...when I follow the black wire from my alternator to my battery I see a couple of disconnectable sections. Mine are green and whitish and sit just short of the positive terminal on the battery. Between the connectors there should be a little black tab (approx. 3cm x3xm) that reads "fusible link".

You might consider disconnecting all the described parts and inspecting them inside and out for visual damage, blackening, or softening. Mine actually had fried within the whitish connector.

I didn't actually buy another one (Toyoda wanted a bit much for a little piece of wire) so just fixed the burnt wires.

The trick isn't so much the fix as it is knowing the link is there in the first place. It took me a while to troubleshoot it--a typical alterator test at the battery will just say the alternator is bad.
 
Update-

As I was doing some road testing and off-road testing of my lockers I had a couple of "Oh Crap!" moments.....

The first O/C: While off-road locked my power steering pump blew PS fluid all over the engine bay. I checked the cap, hoses (both low and high pressure) and all fittings. I couldn't find a leak. So I thought I may have over filled it. I topped it up and cleaned everything up. A couple of days later I was off-road/locked and it did the same thing!! So the inspection revealed nothing, but I remembered I had replaced the front seal, so that seemed to be where the leak was coming from. Heck, this was the original PS Pump with 228K miles on it, so I went and purchased a new OEM P/S pump from my Toyota Parts Guy and put it on. I did have to remove the bracket, but taking one bolt at a time and taking my time I had it off, cleaned, painted and reinstalled with new hoses in about 2 1/2 hours. It runs great!

The second O/C: I'm doing some road testing and about an hour into the drive I notice the volt meter going down! I later check with a volt meter and its' reading 12.2 v. I have it checked by the auto parts store and they say it's "Low" charging....so I visit my Toyota Parts guy and get a new OEM Alt and Voltage Regulator and put it on at the same time as the P/S pump. It now runs at 14.4v and the volt meter is back in it's original spot.

Needless to say, I'll be eating beans and rice at Moab (beer to wash it all down), but since it appeared both the P/S/P and Alt were original I can only hope I get another 200K out of these!

Brian told me about your day. It would have been a good chance to step up to a larger alternator with all the accessories your running. My powersteering pump went out not too long ago too and luckly i have a few laying around. I am stepping up to a saginaw pump in a few weeks.
 
Good point on the larger Alt., I considered it, but I just didn't have the time to educate myself on one and source it....and the Toyota guys did me good on the price.

BTW, which HD Alt do you run? What's it's output?

Pelican Case Storage Platform

I got my cargo platform loaded last night. Here's some shots of it with a couple Pelican cases. There will be several more before it's all done....

The two large yellow cases are for clothing/supplies for driver/passenger. Small yellow case is First Aid. The two blue cans are 10 gallons of water. The med. size black peli is fluids/parts. The large black peli is camp supplies. Two more large peli's will go in that contain the camp kitchen/dry food. On the driver side is tool bags/recovery/supplies.

Mean Green 200amp. It will run what ever i want and jump start a big diesel. looks like you are ready i dont know about that other guy lol. He might pull the normal all nighter one night getting ready lol

I'll be ready. I have till 5am Saturday morning. I did change to a 180 degree thermostat. Runs cooler and the flush/new coolant probably helped too. I did find that the seal between the tranny and transfercase is bad, so extra fluid in tranny. Not much yet, but enough to check it every now and then for the trip next week.

Will get the newly painted bumpers/winch/sliders/swingout/spare/roofrack all back on soon as BritKLR can get away from beautification, and come help a bud.

Are you not packing a co2 tank? I guess you've got the ARB pump, eh?

I don't have a CO2 system yet....someday, but I do have the ARB and a small compressor and "Dude" from the previous post has a CO2 tank I can borrow.

9 days, 3433 miles, 14 refuels, 11.5 to 13.5 MPG, Kansas City, Missouri to Moab, UT and back.......scrapped bumpers, low 30'S temp, snow, rain, sun and no serious problems= Priceless!!
