...and I really appreciate it. Members like Lambcrusher are the reason I love 'Mud. However, after reading his posts, I'm not sure if the problem I'm experiencing lines up with his troubleshooting vector. However, I'm a lot smarter about 62 electrics for it.
Ha! I'm about the most anal retentive wirer you've ever seen. New ceramic connectors had their 3 terminals removed, pigtails replaced with a straight run of 14ga. (no butt connectors used), shrink tubed at the crimps and wire-loomed down the whole run.
UPDATE 3:
I went ahead and wired the H4/H1 setup into the new upgraded harness I built, which is basically slcfj62's design here. Everything seems to work so far, but I took a bit of a WAG at how to connect the new harness to the driver's side headlight connector. slcfj62 does show the connection in his wiring diagram, but the trucks wires are not so conveniently labeled. So a question about function:
When activating the high beams, should the light output of the low beams change slightly? This happens when I either turn the Hi beams on (push away) or flash-to-pass (pull). The low beams seem to focus more forward when I do this, is this one of the filaments turning off?
Sucking and additional 10 amps of current through the wires when the hi beams are flipped on is going to stop the voltage a bit.

so you say that the lo beam changes density when hitting high beams? this is as it should be...the lo beams are actually dual stage, and has both lo beam and high beam, filaments. when flashing, or pushing HIGH beams ON, the lo beam filament stops burning, and the high beam filament starts burning. concurrently, the lo beam filament allows voltage to pass thru it enough to energize the HI BEAM indicator. so to answer your question, YES, the lo beam changes density when going high; it should go high as well...(not a huge diff in density as much as apparent focus)
The drivers side connector for the low beam bucket should have a red with white, red with green and red with yellow wire at its connector. the red/white is 12 volts+ from the left hand headlamp fuse via the headlight relay via the headlight switch> + 12 volts to coils of all relays
red green is the ground side of the lo beam circuit> tie to ground going to the low beam buckets from relay 3 normally closed terminal(this wire is only here to give a path for voltage to the hi beam indicator when lo beams are OFF...)
red yellow is the ground for the high beam side> use this wire to switch ground to the coil of relay 4
what shouldn't happen, is you shouldn't get any half light lamps, provided the circuits were followed exactly, and the wires are pinned out correctly and of sufficient ampacity

Lambcrusher, thanks again for the feedback. I'll double check my wiring against it. Last night, things seemed to be working. We had a power outage in my part of the city, so perfect opportunity to drive around in the dark and tweak the install.
A "change in density" is exactly what I observe in the lo beams when activating the hi beams - not quite dimming, but more like their cone of light gets more focused. It's been years since I had another quad-headlight vehicle, so it's hard to remember exactly how the headlights are supposed to behave. Great to have fellow 62 owners to ask.
This may explain why the problem only showed up after running the engine: the inadvertent ground connection was probably weak, but with the engine's vibration, it may have seated the housing better in its bucket, causing the hi beams to light up.

You may be on to something here. Yes, the H1 housing grounds to itself, unlike the sealed beam, where both posts are isolated. The H1 housing's back is metallized plastic - not an ideal conductor, but I wonder whether my initial install with the car's original harness resulted in an inadvertent ground to that conductive housing? This would complete a circuit if +12v is present at the H1's other terminal, yes?
