Prepping and installing a new gas tank, filler neck and skid plate.

I got the new one installed and put a full tank of gas in her. Man, this was a lot of work. I know I am slow mechanic, but this took me almost three full days of work and that doesn't include all the time I spent prepping the new tank, skid plate, straps, etc.

I ended up dropping the rear drive shaft from the rear diff so that I could just push it aside and then I used my floor jack that I mounted a board to in order to get it into place which was MUCH easier than trying to muscle it up there alone and then try to hold it up while I fumbled to get the straps on. No real snags, it just took time to get all of the old fasteners loose and then cleaning them all up and POR15ing them.

I decided to skip replacing the fuel lines as I couldn't find any rust problems on them and it would have added another day to the project. I am debating on whether I should return them, or hang on to them, just in case something happens down the road and I am pretty sure I bought the last few available in the US.

Very happy with the result and I am now confident that the rusty mess that was in there won't be the thing that kills this truck. 100% worth it.

I hope this thread helps someone else down the road.

timely piece, I'm starting to prep for the job now. Thanks!

Step 1, looking for a great deal on a drum of pb blaster or equivalent, got a coupon code? :worms:
Acetone and ATF mixed 50/50 works pretty well and is much cheaper than PB Blaster. All of my junk had been soaking in bar chain oil for 2 years though and I was able to get everything off without breaking any of the fasteners. I didn't use any heat until I had the tank out, which seemed smartish to me....;)

Hopefully I can take some time to let fasteners soak until a diagnosis is in. Have not been able to reproduce it yet.

I used one of those mirrors on a stick to see what the top of the filler neck looked like on mine and that's when I could really see how bad it had gotten. The gas wouldn't leak out while I was filling though unless I tried to top off the tank (I stopped doing that, it was dumb anyway). I think the filler neck is wide enough that gas can flow down it without being forced out of the holes in the top of the neck unless I tried to fill the filler neck at the end of a fill-up too.

Being that you are out east, I would try inspecting that area if you get a chance. The two bolts that hold the neck to the body just above the frame cross member were buggers to get out, but I got mine out. Be careful though, you need those to hold the filler neck in the proper spot or else it will drop down and you won't be able to put gas in the rig and we all know how much of an insatiable lust for fossil fuels these trucks have. ;)

good advice, thanks, yep being that I am in the noreast rust is an issue. Did not see anything with a cursory inspection and will break out the mirror when it goes on the lift for tires hopefully tomorrow. Started spraying down the nuts and bolts yesterday. I expect this is going to be one of the bigger projects, so it is pretty easy to hold off until parts and budget meet.

It took me almost a year from when I started gathering parts until I had it all installed. Granted, I had some surgery and a long winter in there, but after I stopped the leak, it was really a matter of picking away at it until I had everything ready. It's not like some other projects that have to happen pronto as long as you aren't leaving a trail of gas everywhere you go. ;)

That sounds like a tough year, but you got her done, nice. Pronto is certainly not happening on this one, unless like you said, gas trail. Might be a bit tough to find the parts, but all you guys have been great. On a side note, I'm down to a 1/4 tank now, never let it get lower than half before, took out all my gear and the last row of seats to clean out and boy oh boy does less weight make a big difference on 3fe powered 80. Build wise, I figure the best performance gains / $ I am get are going are going to come from dropping weight.

Yep, I am all good now though. The parts weren't really that bad once I started getting into it. I think the whole thing, including a bunch of new stuff from Mr. T was under $600. A new tank alone would have been north of $900 IIRC. The filler neck is NLA though, so if you see a nice one, I would jump on that.

good call, just filled up and a slight drip, from a totally different spot, between the tank an neck. stopped after I started her up. it will wait a bit, just dropped 1.5k on ko2's in 33x10.5r15, my very first mod for fun.
