It may be prudent however, to verify the exact issue, instead of speculating and fanning the flames of uncertainty with statements insinuating that this is something that will effect every Orion.

Concerning the shift collar statement:


As far as I know, there is only one range selection collar for the one-piece Land Cruiser transfer case, and it is a single-piece, strait-spline component.

What do you mean when you talk about a range selection collar with internal detents? Are you suggesting something similar to a H41/2 transmission third and fourth gear shift collar? How would that possibly work in this application? Would that not require different components? (main shaft, high and low speed gears, shift collar)

Mark, mine pops outa 2-hi only, has a couple thousand on it plus lots of 4-lo and it pops out 2 hi at certain times but I know when so it at least has been very consistent.

It is #100 and has none of the modified stuff, all 1st run parts.

To give you an example, I can drive it from Tahoe side stage area at rubicon
around thru South Lake and up to Loon and it pops out 3 times, same spots almost exactly every year. Get to Loon and stop to set up camp at campground. Jump in 40 to go see what is happening at stage area 1/4 mile away and it pops out repeatedly between campground and dam. Seems as though when hot it does not help the problem but definitely is worse after getting hot then that 1/2 hour cool down then go to drive and pop out she goes every few yards but by that time it is 4-lo for the next 3 or 4 days so off we go.

so you have a known problem that very well might be a simple fix ( detent update ) yet you're just gonna let it ride........:confused:

do you realize that everytime the case pops out of gear, you're rounding the leading edges of the terth on the synchro sleeve and gear just a bit which will eventually cause more and more wear. that in turn will cause the case to pop out more frequently. also, the metal particles being shed by that process are constantly working their way thru the gear set and bearings, causing more damage in those areas as well.
in short, sooner or later you're gonna be a trail-plug. :rolleyes:

No need to pull the case, the detent update can be installed in the vehicle:wrench:

I pulled my rear driveshaft off yesterday and found 90 leaking from the rear output. With two seals. ?? I guess I need to pull the whole thing apart. The front output leaks as well. I think a speedi sleeve may fix that issue.

Edit: Neither front or rear leaked. Problem was a leak at the drain plug.

John, My HD had to have a detent upgrade. Also check to make sure your shifter is fully engaging and that the shifter has good room around the transcover as to not rub.
 
Georg, do you have the detent upgrade in stock ? How do I find that ? Is it a kit offered by AA ? If so please send me one and pm me the cost and I will paypal you the money, I want to avoid the trail plug nametag if possible.

I would tear your case down and inspect things and get your high-speed gear back-cut so that the range shift collar does not interfere with the high-speed gear.

Yup, kit ordered, details to follow. The propeller mount may get the boot as well.
 
You guys who are building cases that supposedly don't pop out: Are you doing anything differently that in the directions? What are your clearences between the thrust washer and low speed gear? Are you using the stepped thrust washers, or factory ones? I had 0.000" with the stepped washer and 0.009" with the factory one, so I used it.
 
Well, it looks like I have fixed the popping out of low range issue. First trip was a success. I went down a very steep, very long hill where the Orion used to pop out multiple times while descending. I drove down the entire hill in first gear low without touching the brake pedal with zero issue.

I modified the shift rail, the low range detent, and the shift fork. I will try to get some pictures up later this week.

I welded up the allen head screw hole in the shift rail, and milled a new one about .090" over. I deepened the low range detent about .020", and I milled about .020" off of the low side of the shift fork where it rides on the rail.
 
I wheeled all day Saturday plus about 30 on road miles. No popping out of gear, high, or low. It's great to have a transfer case that works like it's supposed to.

I finalli got my h42/Orion combo working...have to get the number for you next week.


Two questions, twin stick worth the $ (not for coolness, awesomeness or bragging rights) and is the nose cone saver from orangefj45 effective?
