New CSF radiator bad right out of the box?

Radiator failures usually involve a leak of some kind. Blockage severe enough to impair cooling in a new radiator is hard to explain, as even the styrofoam ingestion theory doesn't seem to be enough of an issue to account for the symptoms you're noting. So it seems like a long shot to say it's the radiator, based on that and my experience.

Your fan clutch seeming to unlock when it should be seeing lots of heat and staying locked is odd. It shouldn't and if it's doing that, not just on the test hill, but all the time, it could be the cause.

Certainly, if the radiator was having an issue and you're in the middle of a hill climb, then there's no way that the fan clutch is sensing cool enough to unlock. Heck, even if it's a known good radiator, I don't think it would do that.

I think it would if either the t-stat is not fully open, or too much air is getting between the rad and the shroud, or there are clogged, cold spots in the rad.

T-stat can be verified in pan of hot water. Worth checking since your at a loss here on diagnosis so far.

If you don't have air blockage around the radiator, yeah that might be part of the issue, but I doubt all. I thought you said you verified that you had things blocked off, though?

Radiator can be checked with one of those remote infrared temp reading guns, less than $30 at Harbor Freight. It's also handy for other diagnostic purposes, too. Certainly, it will verify clogging extensive enough to cause a problem, but may not turn up a piece of ingested foam, as it's unlikely to cause enough blockage to be all of the cause here IMO. But it may help you decide it is or isn't the radiator.

BTW, no other signs of a HG failure? Hate to bring that up, but it could've just been your day that a bullet had your name on it.

T-stat will be tested/replaced when new one from Onur gets here in a couple days.

Yes, gaps have been sealed, just mentioning how that could have been a possibility.

IR thermometer on the way as well.
 
That's the spirit. It's going to take a lot to catch up with Joey, but I'd almost bet you get it solved before going to such lengths...o_O:crybaby::confused::lol:
