I have been experiencing a pretty bad grinding noise that I can here at all speeds but gets real bad a 30mph and up. Transfer case and transmission Fluid has only 400 miles on it. And is definitely full. Yesterday I took off the front output flange and retorqued because it had some up and down play. I found sand sized metal glitter when I was cleaning out the area behind the seal. The fluid was pretty glittery too.
I’m gonna try to describe the best I can
Noise is metal on metal grinding. When accelerating it is a pretty good clunk/clack followed by this grinding noise. Quiet under load but as soon as I let off the gas it gets real loud and stays loud until I accrete again. If I tap the gas repeatedly while cruising I can replicate the noise over and over.
I can also feel it in the transfer case shifter. The vibration in the shifter coincides with the noises. Oddly enough it’s easier to hear in the cabin with windows up then poking head out the window.
If I put the t case in neutral and shift into drive while stationary I can hear a consistent kaclunk. Kinda sounds like a bag of rocks in there.
Im sure im gonna have to tear it open to really figure it out but i wanted to document and hear from y’all first.
Also worth noting my rig is soa and has a 80 axle in the rear but i am going to be swapping some stock axles with a 2.5 OME kit on them from my parts rig. Pinion and output flange angles are ****ed up. Way too many unknowns and shotty work with this setup from PO.

Thanks for reading here is a nice picture of me and my mom’s 96 80 series side by side.
