That happened to me when one of the interior case mounting bolts backed out & ran thru the gears, have a look at the very bottom of case under high speed gear, it may have a crack from when bolt went thru.

Ugh, that would be messy…I’m good on that side. Unfortunately, mine didn’t really have a defining cause or noise that seemed to be significant…it just all of sudden started clunking from damaged gears. That happened to me when one of the interior case mounting bolts backed out & ran thru the gears, have a look at the very bottom of case under high speed gear, it may have a crack from when bolt went thru.
Tailshaft seemed pretty good. I’ve seen pics on here of some rough ones, and mine was nowhere near that, but obviously had a bit of spline wear, but not scary at all.Just curious how is the wear on the tail shaft of the four speed? The sixteen spline four speeds are known to wear. Doubt it would cause this type of damage if everything was still tight on the tail shaft.
When you rebuilt the transfer case did follow the FSM for all the required clearances? Is this the original transfer case? Looks like it could be the narrower gears used up to 4/75.
Love it! Yeah, doesn't snow often here, but the drivers are no better these days...lol. I'm originally from N VA and quite comfortable in the snow..used to daily a C4 corvette in it..LOL. My dad was stationed in Germany in the late 60s for a bit. I'd love to get there one day soon, as I've got a good bit of German ancestry.. Seeing the old war damage must be sobering..I can't even imagine those days.Wow snow in Georgia! It snowed right before Christmas 1974 at Ft Gordon - was absolutely comical watching folks try and drive! It was my going away gift right before going to Ludwigsburg Germany near Stuttgart. Winter 75/76 was thirty below. I still remember the guy lines for the antenna's stripping flesh off my hands because you couldn't work the brakes with gloves on - what fun - it was then I decided the Army wasn't for me! I did like Germany except for the warm beer in the summer. I got sorta lost on a field problem because they sent me out without a map - because I could speak German. Was wondering around an saw a sign Schweinfurt - took a side trip and I could easily see many bomb craters from the raid on the ball bearing factories August 1943. We lost a lot of planes in those raids. I did later meet a guy that was on the Ploiesti operation. His best story was breaking the sound barrier in a B-36 dive.
Thanks to all that served, especially those that didn't get to come back!
I had just reinstalled it a couple weeks ago..clean as a whistle in there...I also found the one tooth and a bit of churned up metal on the bottom..nothing foreign that I could find...who knows, though..I wonder what could've been hiding in there, if that was the case..I'm open to all possibilities..It is possible that a piece of gear broke off, much more likely something went thru the gears, just my opinion.
Yeah, I was thinking it was slippery road that I was on, but maybe it was a bit more grippy than I realized..could've stressed it just enough to give out once I got on the hwy the next week.. I'm tired of learning lessons the hard way...lolDriving on payment is hard on a locked transfer case. Back on 2004 I totalled a 2000 Tundra. Toyota did not offer a limited slip diff until the 2002 model. Payment was wet but not frozen. Hit small patch of black is all it took. Never drove my 68 FJ40 in 4WD other than snow packed roads. Hate driving on wet roads once I installed Lock Rights in the diffs. The Tundra was replaced with a full time 4WD 4Runner. Had a 18 fifth gear 4Runner TRD Off Road. That extra safety features the Tundra didn't have but since not designed to drive on payment in 4WD. It since been replaced with a GX460. Because the driveshafts spin at different rates because the front axle turns. Unless the tires are slipping it puts extra pressure on the transfer case in turns.
LOL. not my month..put the gears in the new case and realized the last gear is also slightly damaged...needed a flashlight and close inspection to see it, but it was enough to cause the gears to bind..back apart and new low speed gear on its way...:-/. Love replacing things twice... Should be good as new when I'm done...or I'll have a psychotic break...lolPrepping to put the T case back together and realize it's more banged up than I thought. Loose teeth bashed it up a bit...I just can't take that chance again...have a replacement housing on its way...:-/
