Thanks ! I think the next step is remove the rear cover on the transfer case.

I also wondered about having a 16x6 Speedo drive meaning the worm gear should have 6 teeth when mine has 4 maybe 5 visible teeth.

I also sent you a couple videos on Facebook too!

You can only really see how many teeth the drive gear has when looking at it from an axial point of view' count the number of teeth that terminate at the edge of the gear. There are 5, 6 and 7 toothed drive gears available for this transfer box, if I remember correctly.
 
Finally had a moment to work on the thing. Pulled the rear off, still confused. Nothing obvious jumping out!

I can’t see any numbers on the drive gear either.

I think my shim is on the wrong side so moved that with no change.

With the companion flange off I can see inside while turning the shaft. It looks like it’s connecting and should be turning but it doesn’t… it’s like my plastic gear is worn down but I’ve tried with a tested good one and no change.

Here's a picture of 6x18-20 and 6x15-17 gears. I don't have calipers to hand but I would say that the radius of the 6x18-20 is 2-3 mm less than the 6x15-17. I can measure them later. You can see from the wear on my 6x18-20 gear that the pressed in numbers become hard to read.

What you have looks to me like a narrower gear; measure yours and I'll measure these up later for comparison.

The shim in your first photo is in the correct position. The rear bearing retainer is also in the correct orientation in your third picture.

14mm thick

Just tied to polish is and expose the numbers but joy.

Appreciate all your help so far. I have my fingers crossed the other gear is bigger in OD

Well, I think we have found your issue.

The 6x18-20 gear is 44 mm OD
The 6x15-17 gear is 47 mm OD

Here are the driven gears I have:

6x15 is 18 mm OD
6x16 is 18.5 mm OD
6x20 is 21 mm OD.

The part number you want for a 6x15-17 drive gear is 33481-60061.

Also, a new paper gasket and lock nut, providing you go no further into the transfer. Don't forget to put some RTV on the splines in the companion flange (not the output shaft) when you re-fit to stop oil weeping out.

The 6x18-20 gear is 44 mm OD
The 6x15-17 gear is 47 mm OD

I’ve tried searching for a 6x20 drive to see if that’s an easier option but no joy. I’ll contact Toyota tomorrow and order the new worm gear

You're most welcome.

A 6x20 driven gear is 33403-29235 but this will under-read if you are on stock gearing/wheels.

For a 4.11 final drive with standard size wheels 6x16 is probably the best.

If you have geared down the final drive (e.g. 4.55) then you want to go to higher teeth numbers on the driven gear.

If you have fitted bigger wheels but kept stock gearing then the 6x15 (33403-69165) is your best bet. There is a 5x17 available but then you would need to change both drive and driven gears and the 5x17-19 drive gear is no longer available.

Can confirm now this was my issue.
I have installed a new/second hand drive gear on my transfer case and as far as I can tell without driving it, looks like its all go!
