Ok, as I posted before, I have completed the process of changing the seals on the two diffs and the rear transfer case seal.

We have problems houston... The rear diff and the transfer case work fine, I'm having problems with the front diff... in 4wd high the pinion starts to rattle only when I let off the gas...I researched a bit and it stated that the pinion pre-load might not be tight...I have tried to tighten the pinion nut more but it's about as far as it goes and it still rattles at higher speeds, it did not do this before so there must be some explanation. The 1982 fj40 model does not have a crush tube as far as I know. Any help would be appreciated.
 
Rui, I did a front pinion seal in My FJ40 just before I brought it over from Grand Junction last week and had a little problem getting the pinion shaft to position correctly, so I could get it to turn right. I had to jiggle it a bit to get the shims and such to position right so it would tighten. Seems like the torque was 200ft lbs, and I used red lock tite, as well as staked the nut on the shaft. No evidence of a rattle, after going through the jiggle procedure. Is the shaft positioning correctly, with the nut showing the same number of threads as prior to your start? Yeah, I know now I ask if the exposed thread count is the same as it was prior to removal...

I will try to redo it again, the thread count is the same, maybe some of the shims are not hitting correctly...
 
Rui, Just because the Nut is tight dosent mean the preload is right.. If your Gears are wearing in alot (Due to a bad setup) they could need to be pulled out and inspected. mine has about 1/8th turn with the front hubs locked, and the t-case disengadged. so it will go 1/8th one way or the other before it hits the ring gear. anything over 1/4 turn needs to be pulled apart before it self destructs.

Or your driveshaft is outa ballance, out of phase, a bad u joint, or a bad angle.
 
I got it tight without the hubs being locked in...should they be locked when I tighten the nut? The vibration did not exist before I changed the seal, so it has to be something with the process of getting that nut back on. I cleaned and greased the u-joint...don't think that would make it unbalanced?! Well my mom and brother are in town so getting to it is on the back burnner...
 
drive shaft ears? what? what? did I miss something, the shaft ears go on only one way it's not square but rectangular, so they only line up one way...right? Again, It only vibrates when I decelerate...acceleration there is no problem...it's only when I lay off the gas on 4H.

Did the Splined Slip Section fall out at any point?
 
This is why I love being in a club...I was not aware of this...I have to check and see...they are probably not aligned...if this is it...it would be awsome...I'll keep my fingers crossed...

I took the axle off the spline, when I put it back I did not even think about lining it up...this might be my problem...

Update,
Well most of the vibrations are gone, I only get a small vibration when I let off the gas, I believe its U-joints...they will be replaced.

I finally got the Bilsteins in, they were on backorder for a looonng time...

I took the vehicle on a little test run, we went up Mosquito pass, but it was closed half way up, there is a snow drift that is making everybody double back...

Then we went to Wheeler lake, it was raining and everybody was coming down the trail, got up the obstacles in the rain, then it cleared up half way up...great day.
