I called Australia today and spoke to Jack McNamara (Victoria State in Oz) about getting one of his extended spline transfer gears to fit my transmission main shaft that has worn splines (50% width of orginal splines), in my truck. His gear replaces the orginal transfer gear, spacer and pto gear, with a one piece extended spline gear which turns on the previously unused 56mm length of transmission output shaft spline. The idea is to get new gear splines running on the previusly unused 56 mm of transmission shaft that will eliminate my transfer gear wobble.

The thought of that spline stripping out in the bush is frightening.

Update - I have ordered one from Oz, it will be here next week.

It will add 56 mm of new spline area to the transfer drive gear running off the unused portion of the transmission main output shaft in the splitcase The orginal transfer gear is 35 mm wide and splines on mine are 50% thinner than they should be. Apparently the autos are even harder on those splines than the manual trans. I will also have a PTO gear left over.

How many km's on that BJ74 Glenn? First the pinion bearings, now 50% worn output shaft splines, damn :frown:. Is this common on the turbo diesels? I see the guys in the states have been using these gears in FJ62's as well but at quite high mileage...
 
Nothing wrong with my pinion bearings.

The odometer says 125,000 km, but according to Rob M. the truck could be have been driven hard, which has led to that accelerated wear on the transmission output shaft. Maybe the odometer was turned back, but I noticed very little gear wear in the T-case. The problem started with loose transfer output shaft bearings – suspect the bearing preload was never set properly.

I also posted a question regarding the rear driveshaft spline chamber exerting compression and suction forces on the rear transfer output bearing – but the conclusion was that pressure is normal.
