I don't know if I've fixed the problem but it's 95% gone. After have a long conversation with Doug at SPC he encouraged me to recheck all of the nuts and bolt for proper torque. My torques wrench only went to 150 lbs so I went an bought one that have 250 lbs rating. My UCAs were not quite at 180lbs so I tighten those and the front LCAs were below 200 when they should be 280.
I got super excited and took it for a ride. No change. Ugh!!!!
Frustrated and out of ideas until the new parts arrive from Beno I started messing with the valving on the BP51s while out for a ride. I cranked the compression all the way to 10 and take a ride, holy $hit the clunk is gone. Bring the compression back to 1 and the clunk is back. I don't get it.

So now I have my compression at 8 instead of 1 and my rebound at 5 instead of 8.
The c1r8 setting was really comfortable I just don't get how this could have caused a clunk or how changing the settings has made it go away.
I am not implying that there is anything wrong with the BP51s I may have just exceeded the proper settings.
I may just be masking an underlying issue but the suspension is still articulating and if it was anything else it should still be clunking. I'll do some more tests and report back.
I'd love to hear from the experts.

The videos may not show it but it is a night and day difference in sound. The clunk is 95% gone. I still feel something occasional but I can easily return to loving my big bitch.

The setting were within the ARB specs for a truck with no additional weight but yeah after more investigating last night I need to keep compression up to keep the clunk away.
Old setting was C1R7
New is C6R5
The good thing is I actually like the handling of the truck better with the new settings.
What settings are you running.

Did you call ARB to see what they had to say?
 
Yes. They sent me a new strut for the right side. Rattle didn't go away. I was under the assumption that if I was wishing recommended specs AND I had just replaced the strut then it couldn't possibly be the strut. I'll call them again next week and discuss. Again I am assuming it's the struts because the sound goes away when I adjust them but it could very well be something else that I'm not seeing.
 
Temperature may play a larger role than one thinks. I had a vehicle that when cold would have a noticeble thunk felt in the steering wheel - when it was warmer it was gone. This was from day one when the vehicle was new. Naturally the dealership was "unable to duplicate".
Endlessly frustrating - I know.
 
Any updates on the rattle? Did you talk with ARB?

I think I found the culprit of the original rattle. A loose swaybar bracket. I've had a few people work on the truck including me so I can't lay blame on anyone.
I have been away so I have not called ARB.
I want to replace the swaybar end links first since these are listed as "do no reuse" in the Toyota schematics. Wanting on Beno for the parts.
 
Diagnosing NHV is always my least favorite job.... while many are quite simple to find, once in a while a noise comes along that just can't be easily isolated. I hope the sway bar links solve it.

Funny thing now is the truck is perfect as is. I'm going to call ARB later and see if it's even possible to be the strut.
The current settings have silenced the rattle.
I'll also get some GoPro footage.
 
I am betting that the reason it is quiet when the suspension is stiffer is because you're not getting the articulation that causes the noise in the first place. I had a similar issue on mine and it went away when I replaced the front struts with bilsteins. I asked Toyota if they saw anything loose and they came back with a negative. I'm not sure what was causing mine but it was a very loud clunk on the passenger side suspension that drove me nuts. Something was obviously loose in there and was reinstalled correctly once we swapped the struts. I would suggest checking the ball joints to make sure they're seated properly check the steering linkage to make sure there's no excessive play, and making sure they kdss link is properly attached to the sway arm.
