I would bet on contamination and I would repair the weld. Porosity used to plague me in my early welding days, now I wire brush and rub everything down with Xylene and no longer get porosity.

Update

No photos.

Most of the time spent on this project has been outside the workshop. Managed to find brand new 5.5 R16 split rims for a very good price. Bought 5. The radiator had at least one obvious leak. We have dropped it off at the radiator shop to see if it will be salvageable, if not, they can build a new one for us.

Will be dropping the chassis off to get powder coated tomorrow.

Having a pig of a time trying to source parts to do a power steering upgrade. 60 Series power steering parts are like rocking horse pooh. Eventually found a rebuilt steering box out of a solid axle Hilux. Will pick this up later in the week. Still need to source a pump. Do I need anything specific?

Also trying to source new tyres. 7.50 R16 does not give you a lot of choice. Yokohama Super Hajaris seem to be the most popular, but the tread is not very aggressive. I think it will perform fine in the dry, but might struggle in the wet. Apparently 235/85 R16 have virtually identical rolling lengths but are slightly wider and have a much bigger selection available.

That is it for now. Still tearing down the axles (have parts soaking in cleaner) should be ready to start assembling those by Friday.

Labour costs are low in Southafrica so it can make sense to build a radiator, but Toyoata still have them ( nothing beat the quality of Toyota parts).
235/85R16 is standard on all Landrover Defender since 2002, would be a good choice.
Cheers
