Styro is a great idea! I can get thin sheets and layer them. Probably even better than a single thick layer.
I was also thinking of using a rescue blanket as either the inner or outermost layer. It'd be lightweight and add a bit of R-factor. Or even do a styro-blanket-styro laminate.

This is sounding easier and easier.
I can't use the fridge in the office, so I still gotta buy one, but I've seen em for under $60 on ebay/craig's. Even with a decent inverter, sheet aluminum and drawer sliders/latches, I'll be money ahead.
For making a box out of rigid foam insulation. Multiple layers of the foil faced foam insulation board. Put the reflective faces to the outside. As for thickness, I'd build up a minimum 2" thick wall out of 1/2" sheets. I'd also make sure the insulation is protected against moisture and condensation.
 
this is exactly how i plan to build my fridge box, i might make my own shell but right now i am planning to use an aluminum foot locker size box i see at army surplus stores. i will line is with 1.5 or 2" styro, then attach the shiny bubble wrap insulation that i have left over from insulating the floor of my pig, and finally i will line the interior with that plastic shower wall sheeting, all of it is from home depot and my price est. so far is $85 for everything.
 
So I bought the mini fridge. It works fine. I doubt I'll be able to use it for a freezer, but it should keep beer cold.
For now I'll run it as is with an inverter. I need birfs and a windshiekd much more than I need a custom fridge right now.
I do mostly overnight or 2 night camping.
Dual battery/isolator with solar panel has been planned since I bought my last Cruiser 4+ years ago. I'm actually considering replacing my sunroof glass with one.
I will come back to this after I do my birfs and w/s. It's gonna be part of my rear drawer/tire carrier/cargo barrier/tool chest system.
