Well I got the rust maker of but in the process two of the nutserts came out. Finished the new rack build and this week is going to be roof repair week.

Nice job --- do you think that all factory roof racks have the rust that you encountered?
 
Wow, the nutserts cause a lot more damage to the sheet metal than I imagined. I like the 80 without the roof rack, but those holes are scary! Looking forward to more posts as you get futher along.
 
Is your sunroof still functional after installing the roof rack? Very nice. I like your low-profile rack.
 
I have read on here that alot of the factory racks have the rust problem. Built the mounts at the same time as the rack. It is a homemade one off. I am working on the sliders and the rear bumper right now.


Yes the sunroof still works good! And with the extra luggage attachment out, it has clear visibility.

Pretty much of the factory roof racks breed rust.

Yeap, those nutserts are pain in the arse. It doesn't matter if you keep your rig in the garage or on the driveway, the roof rack will breed rust. Ih8theportinstalled roof rack!

I have 51,xxx miles on mine. I just inspected this roof rack this last Friday afternoon. I was supposed to install a stainless steel screws, sealing washer, and an aircraft sealant, but when I took the rack, the nutserts were all badly corroded. I wiped down the area with damp cloth and installed the rack back until I find the best solution to fix the roof.

Do you have any idea on what to do on yours?
 
Well I think I am going to get right into it. Pull the rest of the strips off take out all of the nutserts, take out the roof liner, weld them up, grind them down, prime and paint the whole roof. I will post updates.
 
Can you take some more pics of your rack and the brackets?

I am in the process of designing a low-profile rack for my 96 and I really like your design. How did you finish off the rack?
 
I will get some more photos posted. That is a downside of being in Bolivia, no powder coating or good boxliner material to be had. Just used a textured rust paint. So it will probably need a refinishing after a couple years of use.

That's a lot of work... Do the screws/bots come out easily?

Yeah, I made the light mounts at the same time. Still trying to decide what to put up there, selection is very limited here so I might have to wait till my next visitors and get them to bring them to me.
