I'm rebuilding a one piece t-case and have some questions. I installed hi speed gear, washer, and bearing on output shaft. Can not get bearing to seat fully. There is a gap of .019". Is this acceptable? I can't find tolerances in FSM. Also when checking preload should the case be in gear? Thanks

If the thrust washer does not move, the bearing is fully seated. The landing on the output shaft IS wider than the gear. This was discussed at length in an early Orion thread.

The gap is likely close to how it was when it left the factory.

I have had OEM trust washers cut with different depth steps to lessen the slop of the high and low speed gears on the main shafts of the one piece transfer cases.

Main shaft bearing pre load is verified with the transfer case in neutral so that you are only measuring the rolling resistance of the main shaft bearings.
