Hi,I am new to the forum and I own a 1991 Lancruiser Prado (LJ78) . I imported it from Japan 6 months ago with 89KMs and I am very pleased with it so far. It has the 2.4L Turbo Diesel engine (2L-TE).
I am aware of the cylinder head heat issues(cracking) and I would like to install a free flow Turbo back exhaust system to try and reduce the under hood engine temperatures.
Has anyone tried this? Are there free flow exhaust systems available?

I am associated with Stebro( exhaust manufacturer) and we could manufacturer a system, but I would prefer to buy a quality system since system development costs are so high.

Skip the muffler and run just pipe. I have a 2 1/2" pipe on my '82 BJ60 with no muffler and the noise is not excessive. 2 1/2" would be more than enough on the 2.4 engine.
 
Stainless Exhaust Might be Worth It
There are lots of cruiserheads around...it might be worth it to design a stainless steel retrofit for the 2.4 diesel. Just a 2.5" pipe that would replace the current system and more quickly exhaust the hot gasses from the turbo outlet.

I'd buy one!
 
prado exhaust

I had a 2.5 inch exhaust installed in my prado. Local Kal tire did a nice job after much head scratching. It is very tight to get over the frame just after leaving the turbo. They used flex pipe until about 30 inches back then went to normal pipe. I had a stock high flow muffler installed but agree that a straight pipe would probably be fine.

Result was my exhaust temps dropping between 75 and 150 degrees.

Small problem; after 3 months, the flex pipe tore itself apart. Turns out the rotation of the engine, against the pipe that was clamped to the frame past the turbo, ripped the flex pipe apart. Kal tire took it back, replaced the flex pipe with two pieces of flex with a small piece of solid between them and over teh frame, and then put exhaust tape on it to stiffen it. Then they took out the clamp that was on the frame so it has more room to wiggle. So far so good. here's a couple photos.

Total bill was $1060 cdn. Not cheap, but it really is a tight job so most muffler shops won't want to try this. The local service manager was looking for a challenge. He got it. Results seem worth it though.
