Did anyone ever pursue this any further? I know I haven't. I had honestly forgotten about the issue until it was brought up in a recent thread.

I think it's possibly from the stamping- it is a very tight curve there and maybe suseptible to cracking from this. ?
Did they change the design of the stamping at that location on later models? The corner looks alot tighter than in my 96. Maybe it's just the photo
I dont if there are any implications structurally but I, personally, would not worry about it. Maybe weld it up if it bothers you.

I saw this thread for the first time, and had to go downstairs to check out my 97 LX. Passenger side is fine, no cracks. I have a very, very small crack on the Drivers side, looks like Skillets second pic. My LX is a stock 97, 79k, and looks like it led a very pampered life prior to my getting it. Only thing thats been on the roof since I had it was a 6 ft ladder. I agree that it might be a stamping issue.
I think I may scuff mine a tiny bit and hit it with some primer and touchup.

97 LX450. 150K. moderate offroading in the last 3 years I have owned it. No roofrack weight. Very light cracking/faint rust line on DS and barely noticeable on the PS. My guess would be that this is probably due to body flex than roof rack weight. These 80's flex quite a bit compared to any other vehicle I've driven and the force will eventually be passed onto the body if the frame flexes enough.
I'm not sure if this is comparable, but I'm reminded of a friends old 70's chebby short bed truck. The thing was in mint condition with a nice paint job and a fat stack of stiff horseshoe leafs. He went wheeling one day without hi tailgate and ended up with about a 1' crease down the side of the bed.
Maybe opening a door when the frame is flexed on an 80 could lead to something similar?

I still have yet to see or hear of a failure at that point.... ever. I think it's splitting hairs so to speak.
Probably, it's definitely not an FJ Cruiser-type body failure. I would have never known about it had I not been searching for threads about rear lower quarter panel rust.

One more thing to ignore on my 96! I guess I will check it when I get home..
My 93 has never had a roof rack on it other than the factor rack that I removed and I’m pretty sure it was never used because my 80 was registered as a government vehicle for quite a few years in Eastern Oregon and had two tiny antennas on the roof.
Seems like a strange place for cracks to develop.
I drove my '96 to work today, I will have to check when I go home. ha.
Well poop. My 91 has them too. Never had an aftermarket roof rack as far as I know. Still has the factory one. The driver’s side is twice as long as the passengers.

I'm pretty sure the early speculation of the problem being limited to trucks with racks or early 90's models was due to a small sample size.
Mine is a 97 and has only ever had surf racks on it and it's an asphalt/sand mobile only. The PO may have been involved with a minor pass side fender bender; my C-pillar crack/rust is on pass side. It's just a weak point in the metal.
I wanted to see how this problem has been addressed because I ignored mine and now the rust.
