What is the worst case scenario on the repair bill for a leaky injection pump, which could be as bad as a total rebuild ...?
- mileage 219,000 on a 1990

Interested in your experiences please.

Somewhere around 1g IIRC... Depends if u pull it yourself or not.
 
Yes, rebuild is cheaper or buying a rebuilt (core fee until they get your core). Nothing special about the Denso IP that would prohibit a Bosch certified shop from rebuilding it. It depends how bad it is. They may open it up and find it will cost more to rebuild than to buy a new one. By then you are already in to shop hours. IIRC, it is the distributor head that is the big $$$. Some years ago, the local shop rebuilt my Zexel pump. Their IP rebuild cost including parts was $650. They tried to add another $1750 to that for mechanical costs of removing, installing and tuning. But that is another story too long for here. If I had one rebuilt locally again, I would go the New West Fuel Injection in Surrey.
 
Mine puked it's guts out all over the driveway a few years ago (all the seals failed). I recall the re/re cost to be around $1400, none of it done myself. That may have included a few other things at the time, I think I had John run new fuel lines when this was done so I could run 100% bio/veggie if I wanted.
 
With your low mileage do you think your IP seals failed due to less regular use ?
 
If its just leaking and has not been touched its prob the rubber seals... And like anything 20+ years old its a little brittle, like Jeff said his gas leaked, mine was not as bad but still get it fixed... My dads was shooting fuel everywhere lol

Seems alright, I'm getting around 550-600 (remember mine is a princess) on the highway I get 10l/100k

City/little highway trips put me around 11.5-12.8 l per 100

Pretty much yes. This of course will vary depending on your choice of accessories, but I still get around 500 or so last I checked, while tipping the scales at 7000 lbs and a brick on the roof. Driving style, like any other vehicle, also alters your results.
Highway mileage on a stockish vehicle can get close to 700 I'd think, driven frugally. There are various posts here on 'mud about some crazy high mileage, but probably a mix of miscalculation and bulls***. It's a heavy, full time 4wd truck.
If you search back to my Rubicon, and I think my Moab trip reports, I posted my fuel usage. It was quite reasonable, especially for the California trip. That was a lot of driving.

My trip to Whitehorse last month, I was getting 10 to 10.8 l per 100 over 8 plus tanks. Weighed 7300 lbs. cruise control set to 88km/h. Ski carrier and 9' inflatable on the roof.
 
I get 450+ to -500 driving around north van - hwy - bush.,well over 7000lbs,and a little heavy footed on 35s ,stock gears,auto.. sounds like your thinkin about the buying one that needs pump bushing , reseal ,tweek , and tune. For a start. A nine foot inflatable on the roof ? You need a bigger trunk.

If it is just a single diesel leak, they can often be fixed easily. Common spot for a leak to develop is on the o ring under the timing plate. I recommend you first determine where it is leaking from before getting a rebuild. Could even just be a bad fitting of a washer.

I did not know better when i had mine rebuilt. That lesson cost me over $2000. When my wife's rig started leaking in the winter, I already had a spare OEM seal kit on hand (available cheap for Hiflo in Australia for most of our pumps). Five minutes later the leak was fixed with two seals from an $18 kit. If it is an o ring seal, I am sure you could get one at a local fuel injection shop.

With the belt driven IPs, getting all the seals is less of a concern with the gear driven IPs. If the IP driveshaft seal goes in them, you get diesel being dumped into the crankcase oil via the timing gear case. I check oil regularly and it is very rare to hear about that seal going. Again, it is not a concern for belt driven IPs.
 
I was told at Fred Holmes the factory seals deteriorate from using Bio Diesel and switching the seals to a Viton seal will work with Bio and regular diesel. Pretty much a pump rebuild is around $1300 give or take with new seals. I'm very happy with the work John's friend in Malaysia did on my pump. I'm getting around 450km-500km per 75L-80L.
