I have a set of barn doors rattling with rust trapped inside. Other than cutting them open, are there any ideas on anything that can be done to 1) get the rust out, 2) to treat so the rust stops??

You could pour a bunch of POR15 in through the bolt holes and spin them around to distribute it. If they're nice otherwise it would be worth it. Give them a couple days to dry if you do it.
One of mine already had a giant hole. I just welded it up without bothering about the rust, other than the loose stuff.
