I have the locked 3rds and 105 front and rear housings/hubs/brakes and long side axles already. Since the 105 and 80 housings share the same part#, I just thought I'd ask here.
Did you have to weld up any parts of the housing or add any material. Just don't want any...
Possibly the needle bearing/ brass bush in the spindle is that worn it has allowed the cv/tone ring to come in contact with the sensor.
Or the sensor has degraded and fallen apart by itself.

If you are stationary with the box in neutral or foot on the clutch it shouldn't make any noises. If you are still rolling it will grind.
With the hubs locked in, you can engage 4wd at any speed as long as all wheels are going the same speed. ( not sharply turning or have wheels spinning )...
You won't have enough caster. Its simply not achievable with the standard arms without doing a cut and turn. I can see in the pics that your tie rod is too close to the radius arms already.
