    Possibly the needle bearing/ brass bush in the spindle is that worn it has allowed the cv/tone ring to come in contact with the sensor. Or the sensor has degraded and fallen apart by itself.

    That is correct. Totally normal. If you want to shift on the fly, leave the hubs locked in.

    If you are stationary with the box in neutral or foot on the clutch it shouldn't make any noises. If you are still rolling it will grind. With the hubs locked in, you can engage 4wd at any speed as long as all wheels are going the same speed. ( not sharply turning or have wheels spinning )...

    You won't have enough caster. Its simply not achievable with the standard arms without doing a cut and turn. I can see in the pics that your tie rod is too close to the radius arms already.

    I believe you can earth out the diff lock ECU and use the lockers when ever you want. This is the case on the 79 series

    I wouldn't say its 1hd-fte specific, both my 1hz's had it too. More likely to do with what region they were sold in.
